Making mats using glass fibers having a diameter of about 13 +/- 3 microns, bound with a binder formed from a homopolymer or a copolymer of polyacrylic acid and a polyol produces fibrous nonwoven mats having high tensile strength and also an unexpected high flame resistance considering the amount of oxygen in the binder. Mats of the present invention pass the National Fire Protection Association's (NFPA) Flammability Test. Tabor stiffness of these mats is greater than about 40, preferably greater than about 50 and most preferably greater than about 55. Air permeability of the mats is preferably within the range of about 500 to about 800 CFM/sq. ft. Methods of making the mat are also disclosed.

New coated nonwoven fibrous mats having properties particularly suited for a facer on gypsum wallboard and other substrates and in laminates of various types, and the method of making the coated mat is disclosed. The mat preferably contains a major portion of glass fibers and a minor portion of a resinous binder. The coating is preferably permeable and reduces fiber dust and abrasion experienced in the past with relatively coarse, relatively inexpensive glass fibers in the mat. Contrary to previous coating methods, the coated fibrous mat is made in-line on a wet mat forming production line by applying a wet foam binder onto a wet, fibrous web followed by drying and curing in-line.

In an apparatus for forming a fibrous mat, fibers and binder are collected on a moving continuous, foraminous collection chain conveyor to form the fibrous mat as the collection chain conveyor travels through a collection chamber. After the fibrous mat is formed on the collection chain conveyor, the fibrous mat is removed from the collection chain conveyor for further processing leaving a residue of fibers and binder on and in openings of the collection chain conveyor. Prior to again travelling through the collection chamber, the collection chain conveyor is cryogenically cleaned by applying a cryogenic liquid (e.g. nitrogen) to the collection chain conveyor to freeze the residue of fibers and binder and by mechanically removing the frozen residue of fibers and binder from the collection chain conveyor, e.g. by agitating, beating and/or brushing the collection chain conveyor.

The invention is directed to a nonwoven filter material having improved filtration and strength characteristics such that the medium can be pleated, if desired, without losing strength or being damaged; and a process for making such filter medium. The nonwoven filter material is comprised of thermoplastic filaments, the preferred filaments being polyester fibers in two denier-per-filament ranges of 0.5-2.5 and 2.5-7.0. Further, one and preferably both of the two different dpf filament are of the core-and-sheath type. While any of the non-woven processes may be used in making the non-woven filter medium of the invention, the preferred process is a one-step spunbond process.
