A system for forming bends in a portion of a tubular work piece includes a roller assembly having rollers. The work piece is supported such that the portion thereof is aligned with the rollers along an axial direction, and such that the work piece can be advanced in the axial direction. At least some of the rollers are guided along a path around the perimeter of the work piece, such that a pressure exerted by the rollers on the work piece increases from a minimum value to a maximum value along a first half of the path and decreases from the maximum value to approximately the minimum value along a second half of the path. The system includes an adjuster assembly for moving the roller guide structure along a direction that is inclined relative to the axial direction, for varying the maximum value of the applied pressure.

An apparatus for bending and forming sheet metal into U-shaped channel members is comprised of a support block for supporting a blank of sheet metal in a centered position, a pair of rollers that engage in rolling contact against opposite ends of the sheet metal, and an anvil around which the sheet metal blank is formed into the U-shaped channel member. The sheet metal blank is formed over opposite sides of the anvil by the rollers engaging in rolling contact against the opposite ends of the sheet metal blank. As the rollers roll over the opposite ends of the sheet metal blank, they bend and form the sheet metal ends into channel bends having acute interior angles. When the rollers are removed from the sheet metal ends, the resiliency of the sheet metal causes the channel bends to spring back from their acute angle configurations to right angle configurations. The rolling contact of the rollers over the opposite ends of the sheet metal produces the channel bends in the sheet metal without producing tooling marks in the surface of the sheet metal.

A method for producing a joint outer part by means of flow forming is provided. A blank is arranged on a contour mandrel such that it cannot rotate with respect to the contour mandrel. The contour mandrel is driven in such a way that the blank and the contour mandrel rotate about a common axis. The blank is shaped at least partially with the aid of a flow forming roller which acts on the blank in order to form the joint outer part. At least one track is formed with a concave region in the joint outer part.

A computer controlled roll-forming apparatus is adapted to provide a repeating pattern of different longitudinal shapes to a continuous beam “on the fly” during the roll-forming process. A sweep station of the apparatus includes a primary bending roller tangentially engaging the continuous beam along the line level and an armature for biasing the continuous beam against the primary bending roller for a distance partially around a downstream side of the primary bending roller to form a sweep. Actuators adjustably move the armature partially around the downstream side of the primary bending roller between multiple positions for imparting a series of different longitudinal shapes. Internal and external mandrels control wall stability to allow even sharper sweeps. In one form, the apparatus also includes a coordinated cut-off, so that when separated into bumper beam segments, the ends of the individual beam segments have a greater sweep than their center sections.
