The present invention reveals an improvement in an apparatus for injection molding a metallic material having dendritic properties. In the improvement, a sub-ring (47) is placed under a piston ring (46) on a sliding seal ring (44) of a non-return valve assembly (18). The sub-ring seals the pressure and metal flow in the apparatus, virtually eliminates piston ring leakage and extends the usable life of the non-return valve assembly.

Particles of metal alloys and composites have been developed that are particularly suitable for use in producing thixotropic alloys and in the injection molding of such alloys. The particulate material comprises particles of metal alloy or composite, wherein a substantial proportion of the particles is shaped such that the ratio of the length of the largest dimension of a particle to the effective diameter of the particle is in the range of 1.0 to 4.0 and the substantial proportion of particles has a particle size wherein the largest dimension of the particles lies within the range of 0.5 to 5.0 mm. This allows convenient handling of the particles whilst also avoiding binding or clogging of the screw, in the case where a screw extruder is used.

An apparatus for processing materials which are highly corrosive while in a thixotropic state, for example aluminum. The apparatus includes a barrel which is adapted to receive the material through an inlet. In the barrel, the material is heated and subjected to shearing, forming a highly corrosive, semi-solid slurry which is discharged from the barrel through a nozzle. The barrel is constructed with an outer layer of a first material and an inner layer of an Nb-based alloy which is bonded to the outer layer. Positioned within the passageway of the barrel is a screw, the rotation of which operates to subject the material to shearing and move the material through the barrel. The screw is constructed with an outer layer of the Nb-based alloy that is molecularly bonded to an inner core of a different material. The Nb-based alloy is resistant to the corrosive effects of the material being processed.

An apparatus for processing feed stock into a thixotropic state. The apparatus includes a barrel with first, second and nozzle sections. The first, second and nozzle sections are connected together and include surfaces that cooperatively define a central passageway through the barrel. The first section is constructed of a first material, the second end section is constructed of a second material and the nozzle is constructed of a third material. The first material exhibits a greater resistance to thermal fatigue and thermal shock than the second material while the nozzle section includes a bushing which inhibits heat transfer to the die, precluding excessive molding pressures and cycle times. The apparatus also includes a preheater for preheating the feed stock before entry into the barrel, a thermal gradient monitoring system, a novel robust nozzle construction, and a two-stage embodiment of the apparatus.

The apparatus molds and rapidly solidifies a metal alloy material to form a fine grain precursor. The precursor is then subjected to deformation strains that alter the grain structure of the precursor so as to form a ultra fine grained structure in sheet form. The sheet form may then be subjected to superplastic forming to form a net shaped article.
