The hardfacing material may comprise a matrix of a softer material with high hardness, such as amorphous nanocomposite steel alloys, and one or more hard component materials. The hard component materials may comprise sintered tungsten carbide, monocrystalline WC, polycrystalline WC, and the additional component of spherical cast tungsten carbide. Alternatively, a matrix of softer material, hard component materials and crushed cast tungsten carbide may be used.

An earth-boring bit (11) has a steel body (13) and bearing pin for rotatably supporting a cone. The cone has an exterior surface containing rows of cutting elements. The cone (21) and cutting elements (35) are formed of cemented tungsten carbide. The cone may be manufactured by applying pressure to a mixture of hard particles and metal alloy powder to form a billet, then machining the billet to a desired over-sized conical shaped product. Then the conical-shaped product is liquid-phase sintered to a desired density, which causes shrinking to the desired final shape.

A rotary cone drill bit is provided with at least one cutter cone assembly having a machined cutting structure which will maintain an effective cutting profile despite abrasion, erosion and/or wear of the associated cutting elements. The machined cutting structure may be formed on a generally cone shaped blank by a series of lathe turns and/or plunge cuts. The cutting elements may be formed with an aggressive cutting profile. For one application, the crest of each cutting element has the general configuration of an ogee curve. A layer of hardfacing material may be applied over all or selected portions of the machined cutting structure.

Each spindle (23) has a generally cylindrical upper end portion and an inner sealing surface. A number of rotary cone cutters (11) equal to the number of arms (21) are mounted on respective spindles (23). Each cutter includes an internal cylindrical wall, a gap (41) with a generally cylindrical portion defined between the spindle (23) and cavity wall, an outer sealing surface and a seal element (43) spanning the gap (41) and sealing between the inner and outer sealing surfaces. The cutters (11) are preferably composites formed from different types of material.
