The structural assembly includes at least one friction stir weld joint joining the first and second structural members. In one embodiment, the facing surface of the first structural member is at least partially covered with oxide to prevent thermo-compression welding of the first and second structural members adjacent the at least one friction stir weld joint. In another embodiment, the facing surface of the second structural member is at least partially covered with oxide.

Two metal blocks (50, 52) are welded to respective metal sheets (30, 32) to form sealed assemblies. The sealed assemblies are then diffusion bonded together to form two metal preforms (54, 56). The thick ends (36) and (40) of the metal sheets (30, 32) and the metal blocks (50, 52) are hot formed so that a continuation of the plane X of the first surfaces (42, 46) of the metal sheets (30, 32) extends through and across the metal blocks (50, 52). The metal preforms (54, 56) are machined to remove the portion of the metal blocks (50, 52) extending above the first surfaces (42, 46) of the metal sheets (30, 32) respectively. The metal preforms (54, 56) and a metal sheet (58) are assembled into a stack (64). The metal preforms (54, 56) and the metal sheet (58) are diffusion bonded together and then superplastically formed to produce a hollow fan blade (10). The method enables thinner metal workpieces with better microstructure to be used and increases the yield of metal workpieces.

Improvement in the engine durability and in the solid phase diffusion connectability of the contact part of a metal flat foil and a metal corrugated film from which a catalyst converter metal honey comb applied to the exhaust gas cleaning is made, characterized in that at least one of the foils has a thickness less than 40 νm and an A1 content after connection is not less than 3 %, and that the surface states in the width directions of both the metal films are formed in a required surface roughnesses or surface patterns, and that the width of the connection part of both the metal foils is not less than 5 times of the thickness of the metal foil. For effective practice of the above improvement, both the surface roughness and the regulation of thickness or either of them have to be selected. In order to improve the engine durability further, a non-connection part is provided in the honey comb element as described above and/or a shell is provided around the outside circumference of the honey comb element.

Reduction in weight is an important factor with respect to turbine engines used in aircraft. Blades (20) used in such turbine engines may fragment such that it is necessary that the containment casing (42) can resist such fragmentation. Root portions of blades are generally less deformable and therefore require conventionally more robust containment casings. Use of super plastically formed blades allows provision of slots (4, 14, 24, 46) in the root portion which facilitate fragmentation and deformation by the root portion under impact reducing the necessity for greater reinforcement of the containment casing. The slots (4, 14, 24, 24, 46) are created in a membrane utilised for web reinforcement of the blade rather than through intrusive drilling and cutting processes which may introduce machining stresses into their creation and potential tool loss within the high value blade. Additionally, by providing such slots (4, 14, 24, 46) it will be appreciated that the cavity formed within the blade may be sealed without additional machining or other processes.
