An improved structure of a spark plug is provided to ensure a high strength of joint between a ground electrode and a metal shell. The ground electrode is resistance-welded to the metal shell so that it is embedded partially in an end surface of the metal shell to create a weld interface extending from the end surface to an inner periphery of the metal shell, thus resulting in an increased size of the weld interface to increase the joint strength. The resistance welding keeps the temperature of a weld between the ground electrode and the metal shell at a lower level during welding as compared with laser welding, thus minimizing solidification cracking in the weld.

The spark plug consists of a center electrode, a ground electrode, a noble metal chip joined to a center electrode-opposed surface of the ground electrode by laser welding, and a fused portion that forms a weld of the noble metal chip and the ground electrode formed by materials of the ground electrode and the noble metal chip melted together. A sectional area of the noble metal chip traversing a length thereof is between 0.1 mm2 and 0.6 mm2. An unfused sectional area percentage that is a percentage of a sectional area of an unfused portion of a joined end of the noble metal chip within a range of a sectional area of the noble metal chip closest to the fused portion traversing the length of the noble metal chip is less than or equal to 50%. According to the present invention, a spark plug for an internal combustion engine includes a center electrode, a ground electrode so as to form a spark gap with the center electrode, and a tip electrode composed of a material having a superior consumable resistance as compared to the center electrode and disposed on an end face of the center electrode so as to form a spark gap with the ground electrode. An axial length of the discharge portion of the ground electrode where spark discharge occurs is substantially larger than an axial length of the tip electrode where spark discharge occurs. When used for an internal combustion engine, a spark discharge is mainly generated between the peripheral surface of the center electrode and the ground electrode during early operation. Consequently, as the center electrode has been consumed, the spark discharge is mainly generated between the tip electrode and the ground electrode. Therefore, the frequency of the spark discharge with the center electrode is lowered, and a low required voltage is maintained.

An ignition plug having a center electrode tip and a substantially aerodynamically shaped ground electrode mounted coaxial to the center electrode tip. This construction substantially eliminates shielding and increases the ignition presentation and the aerodynamic flow of fuel in the gap and tip area. This provides greater power, increased gas mileage and reduced pollution. A circular ignition presentation is achieved by positioning the ground electrode around the center electrode forming a substantially uniform gap. Sparks will be emitted from the ground electrode to the center electrode throughout the gap. This provides a greater region of ignition thereby igniting more fuel. Conductive coatings are applied selectively to the inner surface of the ground electrode to control the distribution of electron flow about the gap to improve ignition uniformity. The electrode and insulator in the plug tip have decreased abrupt surface contour discontinuities to allow for aerodynamic flow of fuel. The gap is set permanently at the time of manufacture thereby eliminating problems with setting and maintaining the gap. The ground electrode is formed as an assembly having a base and the plug base includes a recess adapted to accept the base at various positions. Used with a cone-shaped center electrode, the gap can be adjusted by changing the position of the base in the recess prior to affixing the base in the recess.

Disclosed is a spark plug for an internal combustion engine including an annular end portion with a central electrode having an end within the annular end portion. A ground electrode extends from the annular end portion and has a portion extending over and spaced a predetermined distance above the end of the central electrode. The improvement comprises the end of the central electrode having cross-grooves therein defining four end faces and the ground electrode having diverging prongs at its end over the central electrode, a portion of each prong being over two adjacent end faces of the central electrode. Improved ignition is provided without critical manufacturing problems of prior art spark plugs.
