    Abstract: Sprays of different material compositions A and B are directed to form a layer of coincident deposition of both material compositions A and B. The deposition is controlled such that a gradient of the relevant proportion of material composition A to material composition B is produced across the deposited layer. The provision of a controllable gradient of the relative proportion of material composition A to material composition B across the deposited layer enables the physical properties of the deposit to alter gradually across the depth of the deposit. The spray deposition method is useful when producing a machine tool, mould or die.

    Abstract: A stream of molten metal particles in a metal spraying apparatus is deflected from side to side by gas issuing from two nozzle blocks disposed at diametrically opposite sides of the stream. Gas is supplied to the two nozzle blocks (13) alternately under the control of a rotary valve (19) having a stator (18) and a cylindrical rotor (24). The rotor has two circumferentially extending grooves (26) whose cross-sectional area varies in predetermined manner and each of which serves to provide and cut off communication between an inlet port (21) for gas under pressure and an outlet port (23) which is circumferentially aligned with the inlet port and which leads to an associated one of the nozzle blocks. The areas of the inlet and outlet ports are each greater than the maximum cross-sectional area of the groove, so that the quantity of gas reaching the nozzles at each instant is determined by the instantaneous effective area of the groove (26). The limiting quantity of gas emitted from the nozzles corresponding to maximum deflection of the metal particle spray is however determined by the total area of the nozzles in the block. An increase in the quantity of gas issuing from the nozzles increases the deflection of the metal particle stream.

    Abstract: Poppet valves are manufactured by rotating a metal spray deposition nozzle relative to a rod or tube about the longitudinal axis of the rod or tube to deposit metal at a localized region intermediate the ends of the rod or tube so as to form a flange-like accretion on the rod or tube, and subsequently cutting through the rod or tube and the accretion at the centre of the localized region to form two poppet valve preforms which are than subjected to finishing treatments. Metals having differing properties of heat, wear and corrosion resistance may be coated upon one another in forming said accretion.

    Abstract: An apparatus for mixing a particulate substance, which may be in chopped or short fibre form, with a matrix metal comprises a container (11) for molten metal (10) having an aperture (12) through which a stream of the metal can fall, a feed motor (20) for feeding the particulate substance into the metal stream, and one or more downwardly inclined nozzles (23) through which jets of atomizing gas are directed on to the combined flow of metal and particulate substance. The feed motor comprising a horizontal ring (20a) which extends about and is coaxial with the molten metal stream, and which has a radial vibration imparted to it so as to form a node on the axis of the ring. The upper surface of the ring may be horizontal or may be inclined downwardly towards the axis and may have annular grooves of ratchet tooth section with the steeper part of the section facing towards the axis. The particulate substance is placed on the upper surface of the ring (20) and is caused to move into engagement with the molten metal stream by the radial vibration of the ring.

    Abstract: Metallic articles (21) having heat transfer channels are produced by solidification of molten metallic material (3, 4, 6) about preformed channel defining means (5) such that a solidified metallic deposit having heat transfer channels is formed. The channel defining means may be in the form of either solid elements (which are subsequently removed to leave the channels), or conduit elements (which may remain permanently embedded in the article). Moulds, dies, cores and other tools for use in moulding or casting of plastics and metals are particularly suitably formed by the process, the heat transfer channels being used for cooling of the respective articles during use. The molten metallic material is preferably deposited by spray forming utilising one or more sprays of molten metallic material.

    Abstract: Metal spraying apparatus for forming metal as a powder or as a coating on a substrate comprises a mesh (12) formed from two mutually transversely extending layers (13, 14) of spaced refractory filaments under tension. The filaments of the upper layer are in contact with those of the lower layer. The mesh constitutes the bottom wall of a vessel in which the molten metal is disposed. The molten metal in the vessel is subjected to a pressure pulsating between upper and lower values which are respectively above and below the value at which the pressure is sufficient to overcome the forces of surface tension resisting the flow of the metal through the apertures of the mesh. A piston (26) slidable in a vertical cylinder (25) is reciprocated to cause gas above the molten metal in the vessel (10) to apply the pulsating pressure to the surface of the metal. The droplets (30) of molten metal fall through an enclosed space on to a cool substrate (23) to form a coating on the substrate.

    Abstract: Protection of a metal surface is carried out by applying a coating of vitreous enamel to the surface so that the enamel forms a strong bond with the metal and then spraying a coating of an atomized protective metal on the enamel. Preferably a peening operation is carried out on the surface of the sprayed metal simultaneously with or immediately after the spraying of the metal. The method is particularly advantageous in protecting steel marine structures against corrosion and, where the protective metal is cupro-nickel, fouling by marine creatures. The vitreous enamel forms an electrically insulating layer preventing galvanic action between the steel and the cupro-nickel in the presence of sea water.

    Abstract: A metal alloy is produced by arc melting and atomizing a composite wire consisting of a group of strands of metal wire which is such that at every cross-section the group has the required constituents of the alloy in their correct proportions. The resulting atomized metal alloy is sprayed on a substrate which is maintained at a temperature below that of the spray to promote rapid solidification of the alloy. The substrate may be stationary or moving. The method may be used to produce a metal alloy in forms including strip, sheet, tubes and billets and may be used to form metal alloy coatings on metal or ceramic articles.
