Disclosed are methods for passivating metal substrates, including ferrous substrates, such as cold rolled steel and electrogalvanized steel. The methods comprise the steps of depositing an electropositive metal onto at least a portion of the substrate, followed immediately by electrophoretically depositing on the substrate a curable, electrodepositable coating composition. The present invention also relates to coated substrates produced by the above methods.

Provided is an improved electrodeposition bath including a resinous phase dispersed in aqueous medium. The resinous phase contains (a) an active hydrogen-containing ionic electrodepositable resin and (b) a curing agent adapted to react with the active hydrogens of (a). The improvement constitutes the inclusion of at least one rare earth metal compound derived from a metal selected from magnesium, strontium, barium, and mixtures thereof. The metal compound is present in an amount ranging from 1 to 10,000 parts per million of total metal provided that not more that 1,000 parts per million is in the form of soluble metal. A method of electrocoating using the electrodeposition bath is also provided.

The invention provides a process for coating a substrate including electrodepositing an electrodepositable composition on the substrate, heating the coated substrate to cure the coating thereon, applying over the cured electrodeposited coating one or more pigment-containing coating compositions and/or one or more pigment-free coating compositions to form a top coat thereover, and heating the coated substrate to cure the top coat. The elecrodepositable composition is formed from an ungelled cationic salt group-containing resin where the salt groups are formed from pendant and/or terminal amino groups, and an at least partially blocked aliphatic polyisocyanate curing agent. Also provided is a photodegradation resistant multi-layer composite coating of a primer layer formed from the electrodepositable composition and a top coat thereover, where the composite coating exhibits substantially no interlayer delamination upon concentrated solar spectral irradiance exposure equivalent to two years outdoor weathering. The invention further provides improved processes for electrophoretically coating a substrate.
