An engine starting device includes a first pulley mounted to the crankshaft of an engine for rotation with the crankshaft. A second pulley is mounted to an arbor that extends into a spring housing containing an elastic member. The elastic member is interconnected with the arbor such that rotation of the arbor in a loading direction loads the elastic member. A belt interconnects the two pulleys and a tensioner is mounted near the belt to selectively apply tension to the belt. When the tensioner applies sufficient tension to the belt, the second pulley rotates in response to the first pulley and crankshaft rotating. Rotation of the second pulley causes the elastic member to become loaded in response to rotation of the arbor in the loading direction. A ratchet wheel and pawl may be used to keep the arbor from rotating in the unloading direction. To initiate start up of the engine, the pawl is removed from engagement with the ratchet wheel. A starter pinion rotates on a helical gear as the elastic member is unloaded. The starter pinion engages the flywheel and causes the flywheel to rotate in the starting direction.

There is also provided an engine housing which can be utilized for engines having different horse power ratings. There is also provided a crankshaft bearing assembly (68, 70) which prevents damage to the bearing upon insertion of the crankshaft (80) into the crank chamber (124).

A spring (94) is housed within the spring housing and is loaded in response to rotation of the spring housing. The overwind clutch slips when the spring is loaded to a preselected level to protect the spring form overwinding. The spring is selectively unloaded to rotate the spring housing in an unloading direction. Rotation of the spring housing in the unloading direction causes rotation of the engine's crankshaft and startup of the engine.

A sensor (30, 32, 34, 36) is positioned near the rotor (16) for sensing its rotational speed. The sensor (30, 32, 34, 36) is coupled to a controller (20). The controller (20) is operable to deliver an output signal to the stator (12) to start the internal combustion engine. While the engine is starting, the processor steps the starter motor (19) from a low speed to a high speed. Once the engine has started and is rotating at a speed greater than a trigger speed, the processor delivers another output signal such that the motor (19) is commutated at a speed that is less than the speed of the rotor (16) to generate a speed slip. By commutating the motor (19) in this manner, it acts as a generator. The speed slip is regulated when the motor (19) is generating electric power so that the motor (19) produces a constant output voltage.

A motor includes a shaft, at least one bearing, a rotor, a stator, and a brush carrier. The bearing is located adjacent to the shaft. The rotor is interconnected to the shaft and magnetically interacts with the stator. The brush carrier is releasably interconnected to the rotor and/or stator such that the brush carrier can mechanically disconnect from the rotor and/or stator without disturbing a bearing and other motor elements. By disconnecting the brush carrier from an endbell and viewing the commutator surfaces through an endbell aperture, the commutator surfaces of the motor are inspected. Since more than one winding portion of the armature can act as a commutating surface, motor assembly is simplified and the motor has a long useful life. A motor including more than one brush carrier is also provided. Each brush carrier is releasably interconnected to the rotor and/or stator such that either brush carrier can be mechanically disconnected from the rotor and/or stator without disturbing other motor elements.

An electroplating formulation and process that employs an iron plating/activating bath which acts as both a chemical activation bath to activate the aluminum or aluminum alloy substrate and acts as an electroplating bath for depositing a hard iron layer directly onto the aluminum or aluminum alloy substrate. No separate activation bath, no transitory layers, and no separate undercoating layers are needed. The activation/electroplating bath solution includes the following: (1) Fe+2 having a concentration ranging from about 0.65 to about 2.5 moles per liter of solution; (2) at least one anion associated with the Fe+2 ion; (3) a reducing agent in an amount sufficient to prevent oxidation of Fe?+2 to Fe+3¿; (4) Cl- in an amount sufficient to promote dissolution of the anode and increase the conductivity of the solution; and (5) a wetting agent in an amount sufficient to prevent pitting of the aluminum electroplated surface. The surface of the aluminum or aluminum alloy substrate cathode is activated by immersing the cathode in the solution. An anode is also immersed in the solution. The iron layer is electroplated directly onto the activated aluminum or aluminum alloy surface of the cathode in the bath solution.
