An apparatus for continuous needleless electrospinning of a nanoscale or submicron scale polymer fiber web onto a substrate includes an electrospinning enclosure that includes at least one liquid polymer coating device and an electrospinning zone and a wire drive system located extemal to the electrospinning enclosure. The wire drive system drives a plurality of continuous electrode wires through the electrospinning enclosure. A liquid polymer recycle and feed system is located external to the electrospinning enclosure and includes a recycle and feed tank that supplies liquid polymer to and receives overflow liquid polymer from the at least one liquid polymer coating device. A vapor collection and solvent recovery system includes at least one exhaust stream, collects and processes vapors generated in the electrospinning enclosure, and maintains a pressure in the electrospinning enclosure that is lower than atmospheric pressure.

The first dispersion medium is a solution including at least one polymeric component. The at least one polymeric component includes a poly-etherimide component selected from the group consisting of polyetherimide homopolymers, polyetherimide co-polymers, poly etherether ketones homopolymers, polyetherether ketones copolymers, polyphenylene sulfones homopolymers, polyphenylene sulfones copolymers, and combinations thereof. Products produced by the process can be non-woven paper, medical implants, ultra-fine filters, membranes, hospital gowns, electrical insulation paper, honeycomb structures and personal hygiene products, dialyzers, blood, oxygenator filters, intravenous (IV) filters, diagnostic test filters, and blood/apheresis filters.

A process of forming a non-woven web including spinning a plurality of continuous polymeric filaments from a polymeric component including a polycarbonate homopolymer component, a polycarbonate copolymer component, and combinations thereof; a polyetherimide component selected from polyetherimide homopolymers, polyetherimide copolymers, aromatic polyester homopolymers, aromatic polyester copolymers, and combinations; a polyetherimide component selected from polyetherimide homopolymers, polyetherimide copolymers, aromatic polyester homopolymers, aromatic polyester copolymers, and combinations thereof. The non-woven can be formed from continuous filaments or the filament can be chopped before forming the non-woven. Preferably, the spinning is conducted at a high rate of at least 300 grams/hour/spinneret. The continuous filaments have a diameter from 50 nanometers to 5 micrometers, preferably 50 nanometers to 2 micrometers, and a length to diameter ratio that is more than 1,000,000.

A method including the steps of extruding a melt including an amorphous polymer composition through a spinneret under a pressure of from 400 to 1500 psi to produce a spun fiber; collecting the spun fiber on a feeding roll without drawing the spun fiber; producing a solidified fiber from the spun fiber. The solidified fiber can have a dpf within a range of from greater than 0 to 2.5 dpf, and a shrinkage less than or equal to 2%. The method can also include collecting the solidified fiber onto a spool without subjecting the solidified fiber to a drawing step. A spinneret for producing fibers of at most 2.5 dpf from a composition comprising an amorphous polyetherimide polymer, the spinneret comprising a die having a plurality of round melt channels but no distribution plates. Fibers produced by the method and from the spinneret are also disclosed.
