Techniques disclosed herein include systems and methods for assembly of electric motor starter connecting packages that enable increased automation and reduced assembly via top-down assembly of circuit components, thereby allowing robotic placement, connection, and securing of circuit components. The connecting package 100 can include an electric motor starter, with optional overload protector, packaged as one unit. The motor starter can include an electrical circuit 300 containing a triac 324, current transformer 322, Positive Temperature Coefficient (PTC) element 335, resistor 326, and a capacitor 325. A cover 400 and base 200 of the connecting package enclose and firmly secure connected circuit elements without needing a circuit board or filler material. The device design enables quick testing of the motor starter circuit and circuit elements after being enclosed by the housing.

A motor starting device (1) has a thermostatic element (14) of a first switch circuit (11), a first resistive heater (13) serially connected to the first switch circuit, a thermostatic element (22) of a second switch circuit (21) and a second resistive heater (23) serially connected to the second switch circuit. The thermostatic element (22) of the second switch circuit is heated by both the first and second resistive heaters and, after actuation, is closer to the first resistive heater (13), thereby bringing the second switch circuit (23) into a de-energized state. When the second switch circuit (21) and the second resistive heater (23) are employed in the motor starting device, it becomes possible to provide a large electric current to the start winding during the start-up phase and to make the electric current that flows to the start winding zero after the start-up phase.

Embodiments of a combination motor starting device and protector module including a motor start winding cut-out switch for an electric motor are described. In the one embodiment, the motor protector (38) includes a heater element (40) and a bimetallic protector switch (32), electrically connected in series and configured to be coupled between a power source and the motor windings (26,28). The bimetallic protector switch includes a stationary contact (44), a movable contact, and a bimetal element, responsive to current flow through the protector, controls movements of the movable contact. The heater element (40) is positioned in heat transfer relationship with the protector bimetal element. The motor starting device, in one form, is a positive temperature coefficient resistor (PTCR) element (30) configured to be connected in circuit with the motor start winding (28). A bimetallic cut-out switch is connected in series with the PTCR. The bimetallic cut-out switch includes a movable conducting element (34), and a bimetal element (36) controls movement of the movable conducting element. The bimetal element of the cut-out switch is positioned in heat transfer relationship with the above described heater element (40).

A motor protector of the type having a snap acting thermostatic element is shown particularly adapted for use with compressor motors in which a conventional three pin header is mounted on the compressor casing to allow electrical energization of the motor. An improved heat transfer path is formed between the windings of the motor and the thermostatic element of the protector by suspending the protector from one of the motor pins in optimum heat conductive relation therewith and thermally separated from the compressor casing and any component mounted on the other two pins.
