Abstract: A method of redefining an opening in a composite component comprises filling the opening with a filling material, where the opening is defined in a body of the composite component and opens onto a surface defined by the composite component, and redefining the opening such that the opening extends into the body. Some methods comprise removing an existing coating from the surface of the composite component prior to filling the opening with the filling material and applying a new coating to the surface prior to redefining the opening such that the opening extends through the new coating and into the body. An exemplary composite component comprises a body, a surface with a coating thereon, an original opening defined through the body and filled with a filling material, and a new opening defined through the coating into the body, which may be defined at a new location from the original opening.

Abstract: A method of forming a composite component includes laying up a plurality of composite plies around a mandrel assembly to form a composite ply core. The mandrel assembly includes a mandrel having an inner structural body and an outer release layer. The mandrel is configured to form a cavity in the composite ply core. The method also includes processing the composite ply core containing the mandrel assembly to compact the plurality of composite plies together. Further, the method includes removing the mandrel assembly from the composite ply core to form the cavity. Further, removing the mandrel assembly from the composite ply core includes melting out the inner structural body and removing the outer release layer after melting out the inner structural body.

Abstract: A backing film removal system comprises a separating mechanism configured to separate a first portion of a first backing film on a first side of a material segment and a second portion of a second backing film on a second side of the material segment from a material layer of the material segment, wherein the second side is opposite the first side. The backing film removal system also includes a clamping mechanism that is actuatable to apply a clamping force to secure the material layer and the second portion together. A separator assembly includes a gripping mechanism configured to grip the first portion. At least one of the gripping mechanism or the clamping mechanism is movable to draw the first portion gripped by the gripping mechanism away from the material layer to remove a remaining portion of the first backing film from the material layer.

Abstract: A composite component for a gas turbine engine is provided, along with its methods of formation. The composite component includes: an additively printed inner portion defining at least one flowpath feature, and a ceramic matrix composite (CMC) outer portion formed on the additively printed inner portion such that the CMC outer portion substantially surrounds the additively printed inner portion. The additively printed inner portion includes SiC; and the CMC outer portion includes a fiber reinforced ceramic matrix (e.g., including SiC) and defines at least one cooling cavity fluidly coupled to the at least one flowpath feature of the additively printed inner portion.

Abstract: A method of manufacturing a ceramic matrix composite component includes placing a first impregnated fiber layer on a surface, aligning a second impregnated fiber layer with the first impregnated fiber layer, and joining the first impregnated fiber layer with the second impregnated fiber layer at a plurality of discrete joining regions. The joining of the first and second impregnated fiber layers comprises transferring energy from at least one tool into the first and second impregnated fiber layers at the plurality of discrete joining regions.

Abstract: Systems and methods for manufacturing unidirectional fiber prepreg tapes for CMC articles are provided. In one exemplary aspect, the method includes casting a matrix material on a carrier film to form a matrix film. The matrix material of the matrix film is then allowed to dry for a predetermined time. The matrix film is then wrapped on a drum and the matrix material is wet to a predetermined viscosity with a solvent. Thereafter, a fiber tow that includes of a plurality of fibers is wound about the drum so that the fiber tow penetrates into the matrix material and the matrix material impregnates the fiber tow to form the prepreg tape.
