The nonwoven materials include multiple fibers that extend from the base of the protrusions to the distal end of the protrusions, and contribute to form a portion of the sides and cap of a protrusion. Such fibers may at least substantially surround the sides of the protrusions.

The invention provides batting that includes a nonwoven web comprising a specified fiber mixture, the non-woven web having 50 to 95 wt % of a plurality of fiberballs having an average diameter of 3.0 to 8.0 mm; and 5 to 50 wt % of a plurality of portions of the nonwoven web that are adjacent to one or more fiberballs but that do not themselves comprise one or more fiberballs or any portion thereof. The batting has a density of 2 to 12 kg/m3. Also provided are articles comprising the batting and methods of making the batting.

The nonwoven fabric (2) is provided with: a base section (22) that is spread in a flat manner and that comprises a first surface and a second surface opposite each other; and a plurality of protrusions (21) that protrude from the first surface of the base section (22) in the thickness direction. Each of the protrusions (21) is provided with a peripheral surface section (21W) that rises from the first surface of the base section (22) in the thickness direction and a peak surface section (21T) comprising a peak surface formed on the vertex of the protrusion (21). The fiber density of the peripheral surface section (21W) is higher than the fiber density of the peak surface section (21T). A high speed vertical textile lapper has a comb reciprocated by a first motor and a presser bar reciprocated by a second motor, both motors being under a common servo motor control. The linear comb is reciprocated by a comb crankshaft in a crankcase while the presser bar is reciprocated by a bar crankshaft in order to deposit a lapped web onto a horizontal conveyor which sends the web through an oven where some of the web fibers fuse to adhere the finished web. The incoming web to be plated is carried to the lapping zone by a combination of horizontal and vertical conveyors. These feed the descending web close to the lapping zone. The comb crankcase has pressurized lubrication and external cooling. The servo control permits PLC synchronization.

A method of manufacturing an absorbent sanitary paper product having a machine direction, a cross-machine direction orthogonal and co-planar thereto, and a Z-direction orthogonal to both the machine- and cross-machine directions is disclosed. The method provides the steps of: providing a first and second network of fibers each having opposing first and second sides where each fiber of the first network of fibers has a longitudinal axis generally disposed within the plane comprising the machine- and cross-machine- directions; applying a first bonding layer to one of the first and second sides of the first network of fibers; applying a first second network of fibers to the first bonding layer; and, placing the first and second network of fibers into face-to-face contacting engagement.
