The automotive fuel pump module includes a sealed housing containing a fuel reservoir and a fuel pump for mounting within the fuel tank of a vehicle. A flange is secured to the wall of the fuel tank and lies in communication with the outlet of the fuel pump by a pair of pivotally connected arms for flowing fuel from the reservoir within the housing to outside of the fuel tank and to the fuel rail. A torsion spring biases the arms such that the reservoir body is referenced to the bottom of the fuel tank from the flange of the module. A pressure regulator may be provided within the housing for returning excess fuel to the reservoir. A mounting cup includes a pocket for receiving a pin on the housing cover for vibrationally isolating the pump and housing from one another and preventing rotation of the pump relative to the housing.

The fuel rail is preferably made from plastic and includes injector cups situated in fuel injector attachments for mechanically receiving the fuel injectors. The fuel injectors are electrically and mechanically coupled to the fuel rail by an upward mechanical motion. The fuel injectors include clip-like electrical connectors which receive connector fingers of the electrical strip which are disposed in the injector cups. The fuel and air supply system of the present invention provides fuel from a fuel pump (42) at a first pressure upstream of a pressure reducer (46), fuel being provided directly to the fuel injector (10) at a reduced pressure on the downstream side of the pressure reducer (46). A bypass line (34) in communication with the fuel line (44) upstream of the pressure reducer (46) provides fuel to an air reservoir (50) at the first pressure. The air reservoir (50) lies in communication with a porous member(s) (30) in the fuel injector (10) in an air inlet (32) to a fuel volume (24) within the injector (10). Upon flow of fuel into the air reservoir (50) and closure of normally open fuel and air valves (58,60) in the reservoir (50), air at the first pressure is supplied the porous member(s) (30), creating a pressure differential across the member(s) (30), causing air to flow through the porous member(s) (30) to form air bubbles in the fuel volume (24) for two-phase flow through the fuel injector orifice (28). The air flows for a predetermined time until the reservoir (50) fills with fuel which precludes further air flow into the injector (10). Upon shutdown of the engine, the valves (58,60) in the air reservoir (50) open, draining the fuel from the air reservoir (50) and enabling air at atmospheric pressure to enter the reservoir (50), returning the system for reuse upon engine startup.

A bottom feed engine fuel injector (10) is provided with a valve spring calibration adjuster (142) such as an adjusting tube, which permits fuel flow from the top of the injector during manufacturing calibration and run in. The upper end (116) of the injector is capped (178) in the last manufacturing step after calibration to prevent fuel passage through this opening in normal engine use where bottom fuel feed is used in conventional fashion. Several exemplary adjusters and top feed closing embodiments are illustrated and described. The modified injector structure and manufacturing process reduce costs by allowing both top and bottom feed injectors to be assembled and calibrated on the same manufacturing equipment.

The method teaches the use of an alignment tool (52) to axially align both guide members before the guide members are rigidly secured to the valve body (16) of the injector. A thermostatic air control for assist air to a fuel injector utilizes a bi-metallic ring (40) to seal the air inlets (24) when the engine temperature has increased. This in effect prevents the flow of assist air when the engine is warm and the need for assist air is not required. The bi-metallic ring can have either a positive or negative temperature coefficient and is positioned either on the inside or the outside, respectively of the air assist shroud (12) of either a top or bottom feed fuel injector. A small orifice having a predetermined size and discharge coefficient provides a constant air flow to the output of the injector.
