An omni-directional eddy current probe includes a number of sense coils (110) arranged in a stack (112) having a principal axis (114). At least two of the sense coils (110) are rotationally skewed about the principal axis (114) relative to one another. The sense coils (110) are operatively connected to each other and a drive coil (120) is also positioned in the stack (112). An impulse through the drive coil (120) induces a magnetic influx through a conducting material specimen having a surface, thereby generating eddy currents on the surface. Secondary magnetic field generated from the eddy currents produces corresponding signals in the sense coils (110), and the signals are then analyzed for the possibility of surface flaw in the conducting material.

Eddy current inspection of a contoured surface (14) of a workpiece (12) is performed by forming a backing piece (18) of flexible, resiliently yieldable material with a contoured exterior surface (26) conforming in shape to the workpiece contoured surface (14). The backing piece is preferably cast in place so as to conform to the workpiece contoured surface. A flexible eddy current array probe (20) is attached to the contoured exterior surface (26) of the backing piece (18) such that the probe (20) faces the contoured surface (14) of the workpiece (12) to be inspected when the backing piece (18) is disposed adjacent to the workpiece (12). The backing piece (18) is then expanded volumetrically by inserting at least one shim (32) into a slot (28) in the backing piece (18) to provide sufficient contact pressure between the probe (20) and the workpiece contoured surface (14) to enable the inspection of the workpiece contoured surface to be performed.

The method may include the steps of applying an exothermic adhesive 230 to a first shell 150 and/or a second shell 190, attaching the first shell 150 to the second shell 190 via the exothermic adhesive 230 to create the bond joint 240, allowing the exothermic adhesive 230 to cure, and imaging the heat released by the exothermic adhesive 230 along the bond joint 240.
