A process for the production of a-olefin block copolymer particles which comprises
(1) homopolymerizing propylene or copolymerising propylene with ethylene or an a-olefin having 4 to 6 carbon atoms in liquified propylene or in the gaseous phase, the resultant polymer containing not more than 6 mole % of ethylene or said a-olefin, (2) further reacting the polymer produced in step (1) by homopolymerizing ethylene or copolymerizing ethylene and propylene and optionally an a-olefin having 4 to 6 carbon atoms so that the ethylene content in the polymer produced in this step is not less than 10 mole % and that the polymer produced in this step amounts to 10 to 70 % by weight based on the weight of the whole polymer, said polymerization in steps (1) and (2) being carried out in the presence of a catalyst system comprising
(A) a solid catalyst component containing at least titanium, chlorine and an electron-donating compund and having a pore volume in respect of pores having a radius of 200 to 15,000 A of not less than 0.08 cc/g, a mean particle size of 5 to 100 µm, and a geometric standard deviation (ag) of the particle size distribution of not more than 2, and (B) an organic aluminum compound.

A thermoplastic resin composition which has a melt flow rate of 25 to 30 g/10 min and a flexural modulus at 23°C of 20,000 kg/cm 2 or more and which comprises (1) 78 to 87% by weight of a specific crystalline polypropylene [referred to hereinafter as (A)] in which the propylene homopolymer portion has a Q value of 3.0 to 5.0, an isotactic pentad fraction of 0.975 or more and an intrinsic viscosity [η] of 1.00 to 1.10 dl/g as measured at 135°C in tetralin, (2) 3 to 10% by weight of at least two specific rubber components selected from the group consisting of (B) 1 to 9% by weight of an ethylene-butene-1 copolymer rubber, (C) 1 to 9% by weight of an ethylene-propylene copolymer rubber and (D) 1 to 9% by weight of an alkenyl aromatic compound-containing rubber; and (3) 10 to 12% by weight of talc having an average particle diameter of 4 µm or less, and an injection molded article of the thermoplastic resin composition, said thermoplastic resin composition satisfying the impact strength and rigidity required as a material for an interior automotive trim and having a short molding cycle and good surface quality.

A melt-kneaded polypropylene block copolymer is obtained, using a Ziegler-Natta catalyst, firstly by polymerizing propylene monomer to form a polymer comprising polypropylene (component A) in the substantial absence of an inert solvent. Secondly, a mixture of ethylene and propylene is polymerized in the vapor phase to form an ethylene-propylene copolymer (component B: ethylene content 20-50%). Content of A in the final polymer is 60-80%, and of B 20-40%, by weight. The intrinsic viscosity of component B ([η]B is at least 2.0 dl/g, and the ratio [η]B/[η]A, where [η]B is the intrinsic viscosity of the component A, is 1.8 or less. The block copolymer so produced is of good appearance, being free from fish eyes, and has excellent low-temperature impact, heat and blocking resistance.

The crystalline polymer can be compounded with 1 ppm to 20 wt% of an alpha-olefin or vinylcyloalkane whose homopolymer melts at at least 270°C, the composition produced having (d) and (L) as above; part of the composition can be block copolymerized. Catalysts for producing the polymer are described. The product as a powder is melted and moulded to shape. The mouldings have good rigidity, heat resistance and surface hardness.
