The absorbent composite can further include a distribution layer disposed between the topsheet and the backsheet, the distribution layer including one of a meltblown microfiber material, a spunlace material, and a foam material.

Disclosed herein is a high wicking liquid absorbent composite suitable for a wide number of uses including personal care products and the process for making the same. The composite is made from a relatively uniform mixture of from about 5 to about 20 percent fine wettable fiber, from about 3 to about 30 percent pulp fibers, from about 50 to about 90 percent superabsorbent and from 0 to about 10 percent binder, the percentages being on a dry weight basis. The mixture is compressed into a composite having a density of from about 0.1 to about 0.5 grams per cubic centimeter and a vertical wicking height of at least about 10 centimeters in one hour. The process involves forming a sheet comprising 50 to 90 percent fine wettable fiber and 10 to 50 percent pulp fiber on a dry weight basis. The sheet is then fiberized into a plurality of individual fibers within an air stream. A superabsorbent is then mixed with the fibers from the fiberized sheet in the air stream to form a uniform mixture and the uniform mixture is deposited onto a forming surface to form a composite. After forming the composite, it is compressed to a desired density.

A stretchable absorbent composite having a Composite Permeability of about 10 Darcy or more, or about 15 Darcy or more, and Composite Stretchability of about 30% or more, or about 50% or more, or about 100% or more, and a method of making such a stretchable absorbent composite. The stretchable absorbent composite includes a superabsorbent material, an elastomeric material, and, optionally, pulp fibers. More particularly, the stretchable absorbent composite may include between about 30% and about 85% by weight superabsorbent material, between about 5% and about 25% by weight elastomeric material, and between about 10% and about 70% by weight pulp fibers. The stretchability and liquid handling abilities of the stretchable absorbent composite renders the stretchable absorbent composite suitable for incorporation into a variety of absorbent articles, including personal care products, health/medical absorbent articles, and household/industrial absorbent articles, for example.

In other aspects, the composite article can provide a high stretchability. Additional aspects can provide a low shake-out. Particular configurations can, for example, provide a stretchability value of at least about 30%. Additional aspects can include a configuration that provides a shake-out value of not more than about 2%. In other aspects, the invention can provide a shake-out value of not more than about 1.2%. In further aspects, the absorbent composite can include superabsorbent particles having a coating of treatment-material that is thermally processible. Additional aspects can include a treatment-material which is water soluble.

A process for making an absorbent composite including absorbent fibers, superabsorbent polymer and, optionally, thermoplastic fibers and other ingredients is provided. The synthesis (i.e., polymerization) of the superabsorbent is completely integrated into the process for forming the absorbent composite. Specifically, the polymerization of superabsorbent is initiated from within a plurality of absorbent and/or thermoplastic fibers, which are then formed into a web. The integrated process eliminates the need for separate manufacture of superabsorbent polymer prior to the fiber forming and web forming processes. Also, the superabsorbent polymerthus formed tends to disperse better and remain adhered to the absorbent and/or thermoplastic fibers, providing a stable and uniform absorbent composite for various end use applications.
