The present application is directed to gas generators comprising a fuel mixture and a catalyst. The catalyst is contained in a self-regulated reactor or buoy, and selectively opens and closes to produce a gas in accordance with the demand for gas. This fuel mixture is generally a solution formed by dissolving a solid fuel component in a liquid fuel component. The mixing preferably occurs before the first use, and more preferably occurs immediately prior to the first use. The inventive gas generators preferably further comprises a starting mechanism that isolates the solid fuel from the liquid fuel or vice versa before the first use. In one embodiment, the starting mechanism further comprises a catalyst shield mechanism that isolates the catalyst in the reactor or buoy from the liquid and/or the solid fuel prior to the first use.

A reformer (8) reforms hydrocarbon fuel and generates reformate gas. A first carbon monoxide oxidizer (1) and second carbon monoxide oxidizer (2) disposed in series decrease the carbon monoxide concentration of the reformate gas by a prefential oxidation. The air for the preferential oxidation is supplied to the carbon monoxide oxidizer (1, 2) from a compressor (9). The reformer (8) consumes the water heated by the reaction heat of the first carbon monoxide oxidizer (1). The water amount supplied for the reformer (8) increases as a fuel reforming requirement of the reformer (8) increases. When the fuel reforming requirement increases, the water heating capability of the first carbon monoxide oxidizer (1) is enhanced with a sufficient response by increasing the proportion of air supplied to the first carbon monoxide oxidizer (1).

The discharged fuel solution remaining after the generation of hydrogen gas from a chemical reaction of a fuel is processed. This processing substantially reduces the liquid content of the discharged fuel thereby substantially reducing both its weight and volume. Such weight and volume reduction provides a corresponding decrease in the costs of storing and transporting the discharged fuel. This technique can be used with virtually any system that generates hydrogen via a hydrolysis process. In the disclosed embodiment, the fuel for generating hydrogen is sodium borohydride and the discharged fuel in the form of a solution or slurry of sodium metaborate is spray dried into a sodium metaborate powder. Advantageously, the present invention may be used with any of a number of techniques that accelerate the process of evaporation.
