An apparatus and method are described for simultaneously thermal spraying at least two types of powders onto a substrate (10), wherein both powder types are carried by a single spray stream (15) and impacted upon the substrate (10). According to the invention, the different powder types are injected into the spray stream (15) through separate powder ports (22,24) in such a manner that there is substantially no mixing of the powder types in the spray stream. The spray system (12) and substrate (10) being sprayed are moved relative to each other to produce a homogeneous sprayed powder deposit.

A process for manufacturing amorphous alloy powders is provided, wherein, a high-speed fluid jet is blown against a flowing melt of an alloy which can be formed into amorphous powders, thereby powerizing the melt and rapidly cooling and solidifying the melt. Use is made of an action tube (4) in which pressure is reduced and turbulent flow is caused so as to increase the cooling rate of the powderized alloy and to form particles of irregular shape. Further, the powderized alloy particles are forced to forcibly collide against a block to increase the cooling rate of the alloy and to form particles of irregular shape.

A method for producing titanium particles (34) suitable for powder metallurgy applications by atomizing a free-falling stream of molten titanium. Prior to atomization the molten titanium (27) is maintained in a crucible (12) lined with a solidified layer of titanium (28) which separates the molten mass of titanium (27) from the crucible interior to protect it against contamination. The bottom of the crucible (12) has a nozzle (18) through which the titanium passes to form the free-falling stream. The nozzle (18) may be likewise lined with a layer of solidified titanium which maintains the molten titanium passing through the nozzle out of contact with the nozzle material further protecting the titanium from contamination. The free-falling stream of titanium is contacted by an inert gas jet (21) to atomize the stream into spherical particles (32), which are solidified and collected.
