Also disclosed is a motor control method wherein the resolution of detection of the actual amount of motion and/or the voltage of the motor is/are changed depending upon the target amount of motion.

The invention is a system and method for automatically determining a resolution of an encoder, automatically calibrating the encoder resolution, and automatically determining a length of a workpiece from the encoder resolution and encoder count. The system comprises an encoder for generating an encoder signal indicative of linear movement of a moving workpiece traveling along a path. The system also comprises a first sensor positioned along the path traveled by the workpiece, the first sensor generating a first sensor signal in response to sensing an identifying characteristic of the workpiece. The system further comprises a second sensor positioned along the path traveled by the workpiece, the second sensor generating a second sensor signal in response to sensing the identifying characteristic of the workpiece, said second sensor being positioned a known distance from the first sensor along the path traveled by the workpiece. The system also comprises a processor for determining the encoder resolution as a function of the encoder signal, the first sensor signal, the second sensor signal, and the known distance between the first and second sensors.

An electrical stepper motor system is provided in which a microcomputer controlled driver monitors the real time operating parameters of the stepper motor. The driver is controlled by the microcomputer to keep the real time operating parameters of the motor in a range that is governed by limiting parameters. The limiting parameters are determined by the microcomputer on a moment by moment basis in response to changes in certain conditions occurring within the stepper motor, as well as in the outside operating environment. The microcomputer compares the microcomputer determined safe operating parameters with any user stipulated operating parameters, stored in the storage means of the microcomputer, to determine limiting parameters on a moment by moment basis. An encoder senses the position and velocity of the motor and provides appropriate status signals to enable the driver to compensate for position and velocity errors of the stepper motor. An indexer is also provided which provides the driver with pulses that determine the distance, speed and direction of a move. In the illustrative embodiment, the driver, microcomputer, indexer, power supply and encoder circuitry are hybridized on at least one hybrid circuit, each circuit being attached to a heat sinking system, potted in a series of thermally conductive and EMI/RF insulating compounds, and are enclosed in a metallic enclosure that is shielded from outside electrical noise, with the enclosure being directly coupled to the back of the stepper motor to form a compact, unitary device.

The control device includes: an absolute position synthesis unit that synthesizes two electric signals to generate a synthesized absolute position; a detection unit that detects two relative positions from the two electric signals; a position calculation unit that performs an arithmetic operation between the relative positions and the synthesized absolute position to calculate a calculated absolute position; an absolute position comparison unit that compares the calculated absolute position with the synthesized absolute position; and a relative position comparison unit that compares the two relative positions with each other. The output device outputs error information, based on a comparison result output from the control device.

The operating parameters of the system are sensed on a moment by moment basis and data concerning these operating parameters is provided to a memory. A user has the ability to provide a plurality of user-stipulated operating parameters during use of the motor system. The user-stipulated operating parameters are sensed on a moment by moment basis and data concerning the user-stipulated operating parameters is provided to the memory. The memory contains limiting parameters, sensed operating parameters and user-stipulated operating parameters and a set of adaptive programs for determining the relationship between these parameters. The various parameters are fed to a computer which operates with them, via the adaptive programs, to create, on a moment by moment basis, a new set of operational limiting parameters.
