Abstract: Embodiments of a system and a method for preparing mold-resistant paper comprising a wet scrubber assembly in fluid communication with at least one collection plenum disposed at an operational area of a paper manufacturing line. The wet scrubber assembly can be operated to draw a stream of exhaust air from the operational area of the paper manufacturing line through the wet scrubber assembly to remove particulate from the exhaust stream. Such systems and methods can be used to produce mold-resistant paper by coating a paper with an antimicrobial composition including at least one antimicrobial additive at the calendering stage. The collection plenum can be placed in proximate relationship with the calendering stack such that the amount of antimicrobial additive particulate in the air at the calendering stage is reduced. The mold-resistant paper can be used in a gypsum panel.

Abstract: A joint compound including calcium sulfate hemihydrate and/or at least one filler, wherein a total amount of the at least one filler and/or calcium sulfate hemihydrate is at least about 50 wt % of the joint compound on a dry (water-free) basis, preferably the filler comprises calcium carbonate, calcium sulfate dihydrate, or calcium sulfate anhydrite, or a mixture thereof; binder at up to about 15 wt % of the joint compound on a dry basis; polymer thickener at up to about 3 wt % of the joint compound on a dry basis; plasticizer dedusting agent at about 0.01 to about 3 wt % of the joint compound on a dry (water free) basis; and an additive up to about 10 wt % of the joint compound on a dry basis.

Abstract: Disclosed is a composite gypsum board comprising a board core comprising set gypsum sandwiched between face and back cover sheets. The composite gypsum board also comprises an intermediate sheet between the board core and the face cover sheet, with a thin, dense gypsum layer disposed between the intermediate sheet and the face cover sheet. Optionally, a second dense gypsum layer can be disposed between a first major side of the board core and the back cover sheet. Also disclosed is a method of preparing a composite gypsum board in which an intermediate sheet is applied over a dense gypsum layer disposed on a face cover sheet. A back cover sheet is applied to the other major side of the board core, with a second dense gypsum layer optionally disposed therebetween.

Abstract: A method in which a stream of dry cementitious powder from a dry powder feeder passes through a dry cementitious powder inlet conduit to feed a first feed section of a fiber-slurry mixer. An aqueous medium stream passes through at least one aqueous medium stream conduit to feed a first mixing section the fiber-slurry mixer. A stream of reinforcing fibers passes from a fiber feeder through a reinforcing fibers stream conduit to feed a second mixing section of the fiber-slurry mixer. The stream of dry cementitious powder, aqueous medium stream, and stream of reinforcing fibers combine in the fiber-slurry mixer to make a stream of fiber-cement mixture which discharges through a discharge conduit at a downstream end of the mixer.

Abstract: Gypsum boards formed from synthetic gypsum and other gypsum sources having high chloride salt concentrations. The gypsum boards may include a set gypsum board core layer between a front and back paper cover sheets. The back paper cover sheet has a plurality of perforations extending therethrough. Methods of making the gypsum boards, and a wall system for employing the gypsum boards, are also provided. The concentration of the chloride anion in aqueous gypsum slurry used to make the set gypsum board core layer and to perform the methods of the invention may range from about 500 ppm to about 3000 ppm, typically from about 500 ppm to about 2000 ppm per 1,000,000 parts by weight calcium sulfate hemihydrate, more typically from about 500 ppm to about 1500 ppm per 1,000,000 parts by weight calcium sulfate hemihydrate.
