Abstract: A procedure is provided for evaluating the score, snap and edge appearance of wallboard panels, and includes scoring a wallboard panel with a knife at a constant and known force using a benchtop board scoring device; snapping the scored panel in a Universal Board Testing Machine to measure the breaking force, forming a snapped panel edge; measuring a cleanliness of the snapped panel edge by placing a straight edge against the snapped panel edge and measuring gaps between the snapped panel edge and the straight edge in a plurality of locations on a face of the panel, and a plurality of locations on a back of the panel; and averaging all of the measured gaps to create an Index Score.

Abstract: A method of making a gypsum board including: preparing an aqueous slurry including a mixture of: calcium sulfate hemihydrate, water at a weight ratio of water to calcium sulfate hemihydrate of 0.2:1 to 1.2:1, and on a dry basis per 100 parts by weight (pbw) calcium sulfate hemihydrate: 0.2 to 2 pbw siloxane, 0.01 to 2 pbw siloxane polymerization catalyst including magnesium oxide and optionally fly ash, and 0.01 to 0.2 pbw triethanolamine (TEOA); allowing the siloxane to polymerize to polysiloxane; and depositing the slurry on a first cover sheet and covering the slurry with a second cover sheet to shape the slurry, and allowing the shaped slurry to set to form the gypsum board. Also, disclosed is the gypsum board resulting from the method.

Abstract: An attachment system is provided for attaching furring strips to joists, each such joist having a bottom surface, an upper surface and a sidewall. The attachment system for each furring strip including a fastener having a shaft and a head, the fastener secured to the sidewall of the joist in a position vertically displaced from the bottom surface. At least one length of wire is provided with a mid-portion and two free ends, the mid-portion being looped around the fastener. The free ends are wrapped around the furring strip and fastened to each other to securely hold the furring strip to the floor joist.

Abstract: Embodiments of a system and a method for manufacturing a gypsum board include a forming assembly configured to form the gypsum board to be within a predetermined thickness range and to detect vibration at the forming assembly during the continuous manufacture of gypsum board that is indicative of a hardened lump of slurry that may cause manufacturing process problems being lodged at or passing through the forming assembly. The forming assembly includes first and second forming members, an actuator, a vibration sensor, and a controller. The vibration sensor is arranged with respect to one of the first and second forming members to detect the vibration of said forming member. The controller is programmed to control the actuator to increase the height between the second forming member and the first forming member by a predetermined amount in response to the vibration signal from the vibration sensor satisfying a condition.

Abstract: Ceiling tiles and wallboards can be produced with vesicle dedusting agent. For example, a ceiling tile can comprise: a dried base mat that includes: (a) mineral wool; (b) binder; (c) a vesicle dedusting agent at about 0.01 to about 10 wt %, wherein the vesicle dedusting agent comprises vesicles; (d) optionally cellulosic fiber; (e) optionally perlite; (f) optionally glass fiber; and (g) optionally calcium sulfate dihydrate. For example, a wallboard produced from a slurry comprising: (a) calcium sulfate hemihydrate at 70 to 95 wt %; (b) a vesicle dedusting agent at about 0.01 to about 10 wt %, wherein the vesicle dedusting agent comprises vesicles; (c) optionally cellulose fibers at about 0.5 to about 3 wt %; (d) optionally at least one dispersant at about 0.01 to about 2 wt %; and (e) water at a ratio of water to dry components of about 1:6 to about 20:1.

Abstract: Disclosed is a composite gypsum board comprising a hoard core and a concentrated layer of substantial thickness (e.g., at least about 0.02 inches). The concentrated layer includes a higher weight percentage of an enhancing additive than the board core. The board core has a thickness greater than the thickness of the concentrated layer and forms the bulk of the board volume. The concentrated layer has a higher density (e.g., at least about 1.1 times greater) than the density of the board core. Also disclosed is a method of preparing a composite gypsum board.

Abstract: This invention provides low dust low density gypsum wallboard products having high total core void volumes, corresponding to low densities in the range of about 10 to 30 pcf. The wallboards have a set gypsum core formed between two substantially parallel cover sheets, the set gypsum core preferably having a total void volume from about 80% to about 92%, and made from a slurry including stucco, pregelatinized starch, and a naphthalenesulfonate dispersant. The combination of the pregelatinized starch and the naphthalenesulfonate dispersant also provides a glue-like effect in binding the set gypsum crystals together. The wallboard formulation, along with small air bubble voids (and water voids) provides dust control during cutting, sawing, routing, snapping, nailing or screwing down, or drilling of the gypsum-containing products. This invention also provides a method of making the low dust low density gypsum products including the introduction of soap foam in an amount sufficient to form a total void volume, including air voids, preferably from about 80% to about 92% in the set gypsum core, corresponding to a set gypsum core density from about 10 pcf to about 30 pcf. The wallboards produced by the method generate significantly less dust during working.
