A vehicle includes a high-voltage (HV) energy storage system (ESS), an HV device having HVIL source and return (SR) pins and an HV receptacle, an HV cable, and an HV terminal assembly. The assembly includes a tray portion and retainer for aligning the HV cables with the HV receptacle. An HVIL jumper device is connected to the tray portion and electrically connectable to the HVIL SR pins. The assembly includes a cover portion removably mountable to the tray portion to provide a suitable EMF shield and weather seal. The cover portion includes an HVIL shorting plug. HV electrical energy is supplied from said ESS to the HV device only when all three of the HVIL components, i.e., the HVIL SR pins, the HVIL jumper device, and the HVIL shorting plug, are electrically interconnected to form a closed HVIL circuit, while at the same time the HV cable is properly connected.

A method is provided for predicting a loss of high-voltage isolation within a hybrid, electric, or fuel cell vehicle. The method includes recording the equivalent resistance between a vehicle chassis and a high-voltage bus, detecting a trend in the measurements, and predicting when the resistance will drop below a threshold value. The method also includes issuing a warning or message to the owner/operator when the predicted remaining number of events drops below a predetermined number and/or when the resistance drops below the threshold. Additionally, an apparatus is provided for predicting a high-voltage isolation fault comprising a controller having an algorithm for predicting the fault, a high-voltage bus and bus components, and a reporting device for reporting the fault and/or predetermined number of remaining events. The controller is configured to initiate the algorithm and record a series of equivalent resistance measurements taken between the vehicle chassis and high-voltage bus.

A connection monitoring system and method for a vehicle high voltage energy storage system is disclosed. The method performs a check, at initial connection of the high voltage energy storage system, to insure that the vehicle high voltage wiring system is fully connected and without short circuits prior to allowing full current to the vehicle and normal vehicle operation. The method switches in a resistor to limit current flow between the high voltage energy storage system and the vehicle high voltage wiring, and measures the voltage and a voltage rise time across the resistor. The voltage and the voltage rise time across the resistor are used to determine if a short circuit is present, and if so the high voltage energy storage system is disconnected to protect the vehicle and its users.
