Therefore, through adherence the newly formed block (7-8) is joined to the rear end (9) of the block previously formed, and the block (8) made in this way is fed forward until it forms the rear end (9) for another newly expanded block (8), and so on to produce a sort of continuous block (8), which can be formed for cutting to any desired size, without producing any waste.

An apparatus and method for making plastic molded articles generally having a double-skinned configuration with a foamed interior extending between the two skins. Such an article can be produced with a double beauty finish, and various inserts can be placed within the foamed interior between the two skins. The apparatus of the present invention includes the machinery used in order to make such a plastic article. The heated mold configurations can be made of inexpensive aluminum, compared to the traditional stainless steel production mold, and therefore will help the manufacture of large molded plastic articles.

The present invention provides a steering wheel and a method of manufacturing the wheel that includes: providing parts including a frame 112 that is composed of a rim 112a and spokes 112b, an upper foam member 114 that is fitted on the upper portion of the frame, a lower foam member 116 that is fitted on the lower portion of the frame and contacts upper foam member 114, and a leather cover 118 that covers upper foam member 114 and lower foam member 116; assembling the foam members by fitting upper foam member 114 and lower foam member 116 onto the upper portion and the lower portion of frame 112; and attaching leather cover 118 by covering the outsides of upper foam member 114 and lower foam member 116 with the leather cover. According to the steering wheel, first circular grooves G11 where at least one of upper foam member 114 and lower foam member 116 is fitted are formed along the circumference of rim 112a of frame 112 to prevent rotation of the foam members and reduce the weight of the frame. Further, first circular protrusions P11 where first circular grooves G11 are fitted are formed on the upper and lower foam members. Therefore, it is possible to achieve a light-weight steering wheel by reducing the weight of the foam member and to simply manufacture the steering wheel by modifying the manufacturing processes. Therefore, it is possible to improve productivity with the reduced manufacturing cost, and the natural frequency with high recyclability.

Process for processing expandable polymer particles e.g. polystyrene (EPS) that eliminates the maturing step between the pre-expander and molding steps. The expandable particles are first over pressurized with gas, e.g. air, carbon dioxide, nitrogen, and mixtures thereof, at a pressure between 500 and 8000 kPa and a temperature between −20° C. and 130° C. for 15 to 7200 minutes to create a gas pressure in the particles. Using the gas pressure in the particles, pre-expanding the particles with a heating medium, e.g. steam at a temperature between 100° C. and 120° C. and at a pressure ranging above atmospheric pressure and below the gas pressure in said particles, i.e. 50 to 200 kPa for 5 to 120 seconds. The pre-expanded particles are air dried in the pre-expander while holding a positive pressure in the particles; are optionally transferred to a pressure silo; and then are transferred to a molding machine where the gas pressure in the particles is used to form a foam article.

A foam product and method of making the same is disclosed in this invention. The foam product includes a foam core, at least one skin and a first covering. The foam core is composed of a plurality of foam beads bonded with one another, and comprises a first surface, a second surface, edges and at least one recess defined in the first surface. The skin is disposed in the recess and bonded with the foam core. The first covering is fully bonded to the first surface and edges of the foam core and the skin. Moreover, the method of making the foam product generally comprises the following steps. Firstly, a mold defining a cavity is provided. A first covering is placed in the cavity. At least one skin is provided in a predetermined position on an internal side of the first covering. Then, a suitable quantity of foam beads is introduced in the cavity and steam is injected into the cavity in order to have the foam beads, the first covering and the skin bonded together as a foam product. Finally, the foam product is removed from the cavity.
