A continuous method of manufacturing a substantially cylindrical block of synthetic plastics foam comprising: (a) deposition at deposit station the reaction mixture for said synthetic plastic foam on an elongated open top longitudinally movable flexible mould while altering the shape of said mould into a substantially rectangular shape, the quantity deposited being sufficient to form a loaf effect at the top; (b) moving said mould by exerting a longitudinal force only along the bottom thereof to draw the mould from said deposit station toward a discharge station; (c) altering the shape of said mould by passing said mould through a stationary concave shaper and progressively shaping said mould against the inner sides of said shaper as said mound moves toward said discharge station for conforming said mould into the cross-sectional shape of the shaper, said shaper being of a form which both supports and progressively changes the cross-sectional shape of the mould to a substantially circular shape before the foam has completed its rise and becomes self-supporting.

Rigid synthetic foam is expanded, molded and cured in an endless mold formed by opposed spaced horizontal belt conveyors with side dams. To obtain a smooth finish on the products, a top cover belt and a bottom cover belt are employed to span the rigid slats of the conveyors, respectively. The top cover belt is stretched tightly and smoothly when the endless conveyors approach each other at the entrance to the pressure mold, by means of a downwardly depending continuous wedge shaped member along each side margin of the cover belt that cooperates with an upwardly opening correspondingly wedge shaped recess in the side dam. To obtain different thickness products, spacer blocks may be employed between the side dam and the lower conveyor.

The present invention relates to the continuous production of blocks of circular cross section of expanded cellular material. The material is deposited on a flexible liner which is movable sychronously with a flexible mold element through a stationary longitudinal shaping mold which is of circular cross sectional shape at its discharge end. In accordance with the present invention, cellular blocks of completely circular cross section are produced. The invention also provides for the heating of the flexible mold element to reduce the temperature difference between the elements contacting the expanded cellular material so that more uniform density is obtained.

Rigid foam or cellular synthetic resin moldings having three dimensional configuration are continuously formed by a molding machine having a movable pressure tunnel defined by two or more, preferably three, endless resilient belts and endless rigid backup conveyors. The resilient belts in their relaxed condition will conform to the three dimensional configuration of the molding to be produced and are resiliently deformable when traveling around corners between their molding runs and return runs. At least one or more of the rigid backup conveyors is constructed of a plurality of metal plates hingedly connected together along adjacent edges to form an endless chain, and a corresponding plurality of shaped blocks formed from material extruded to substantially the width of the plates and cut to substantially the length of the plates to be rigidly or integrally secured respectively to the outer surface of the plates. Each of the blocks has a generally continuous outer surface generally continuously supporting the surface of the adjacent molding belt within the molding zone, which belt surface is opposite to its molding surface. For rigidity, a plurality of ribs extend between the outer support surface of the blocks and their respective plates. The hinges connecting the plates together may have lost motion transverse to the conveying direction to provide, with guide means, shifting of the plates to clamp the belts tightly together where they overlap on their sides within the molding zone.
