    摘要: A molded vehicle component (10) having a skin (14) and a lower density core (16) formed by a co-injection molding process. In a first phase, a first material for forming the skin of class A surface material is injected into a mold to partially fill the mold cavity (104). Thereafter, in a second phase, a second material is injected into the same cavity (104) to complete filling of the mold cavity (104). The second material can flow only to portions of the part where the first material is still molten and displaces the molten core of the first phase, pushing it away from co-injection gates until the mold cavity is full. The second material is pre-treated with a chemical blowing agent in order to reduce part weight by foaming the core material. The finished co-injection molded part (10) has one material on all visible class A surfaces (14) and a core (16) that is a different, less dense material.

Finally, a heatable insert can be used in conjunction with or in the absence of said seat inserts to provide heat for the comfort of a seat user. In all cases, the aforesaid inserts are preferably completely encapsulated and enclosed by the foam materials making up the seat, which can be accomplished by molding the seat around the insert(s), creating a seat with various internal density zones, adjustable heat, and enhanced abilities to conform to the user's body, while limiting pressure on perineum and/or ischiums.

    摘要: A multi-density foam material and method of manufacturing thereof comprises combining in a mold a polyol mixture with an isocyanate mixture in a ratio of about .2 to 1.0 parts by weight of the polyol mixture, with expandable beads in an amount of about .1 to 1.5 parts per weight of the polyol mixture. The polyol mixture and the isocyanate mixture react exothermically to form a flexible foam, and heat generated from the reaction causes the expandable beads to at least partially expand, but the mold is at a temperature below that where significant expansion of the expandable beads occurs. The resulting foam material has a center with a first density, and an exterior edge with a second density different than the first density.

    摘要: An extrudable mixture is provided for producing a highly porous substrate using an extrusion process. More particularly, the present invention enables fibers, such as organic, inorganic, glass, ceramic or metal fibers, to be mixed into a mass that when extruded and cured, forms a highly porous substrate. Depending on the particular mixture, the present invention enables substrate porosities of about 60 % to about 90 %, and enables process advantages at other porosities, as well. The extrudable mixture may use a wide variety of fibers and additives, and is adaptable to a wide variety of operating environments and applications. Fibers, which have an aspect ratio greater than 1, are selected according to substrate requirements, and are mixed with binders, pore-formers, extrusion aids, and fluid to form a homogeneous extrudable mass. The homogeneous mass is extruded into a green substrate. The more volatile material is preferentially removed from the green substrate, which allows the fibers to interconnect and contact. As the curing process continues, fiber to fiber bonds are formed to produce a structure having a substantially open pore network. The resulting porous substrate is useful in many applications, for example, as a substrate for a filter or catalyst host, or catalytic converter.
