Abstract:
A low volatile organic emission method for making a door using a liquid hardenable flowable material. The liquid hardenable flowable material expands upon contact with a blowing agent forming a foam, wherein the liquid material is formed from plant materials, and a door formed from the method. The method forms a door with sound deadening qualities, increased impact resistance, and resistance to burning and capable of sustaining at least hurricane force winds without deforming.

Abstract:
A method for making a decorative polymer panel assembly for insertion into an opening of a door or window. The method can include forming a polymer grille by cutting a design into a polymer with a low-moisture content of no more than five wt %. The polymer grille can have a frame portion and a design portion. A seal can be contiguously disposed about a perimeter of the frame portion. A grille assembly can be formed by disposing a translucent panel on each side of the seal, forming an air space with the polymer grille disposed within the air space. The grille assembly can be pressed and heated to form a heat formed seal between the seal, the polymer grille, and each translucent panel. The grille assembly can then be cooled to an ambient temperature, forming the decorative polymer panel assembly.

An external grille assembly for a door. The external grille assembly can include a door insert. The insert can have a translucent panel, an exterior frame with screw bosses, an interior frame with screw bosses attached to the exterior frame, a connector hole formed in one of the screw bosses, and a connector engaged within the connector hole. The connector can provide attachment between the insert and an external grille. The external grille can be removably and pivotably mounted to the insert and connector with a pin. The connector can include a first plate connected to a second plate, a first tubular disposed within the connector hole, a fastener engaging the first tubular within the connector hole and attaching the connector to the insert, and a second tubular for receiving the pin. Also disclosed is a method a making the external grille assembly.

A door support connector assembly includes a door rail assembly that engages the top back face of the door using a plurality of fasteners. A door rail provides a continuous track and two rail stops to inhibit the door from disengaging from the track and ultimately from the wall. A wall mount assembly includes two rail guide wheels which engage the continuous door rail track and these wheels contact the two rail stops when the door is in the open or closed positions. A plurality of fasteners affix the wall mount assembly securely to the wall. An adjustment knob is provided on the wall mount assembly to vertically adjust the two rail guide wheels concurrently against the door rail continuous track to ensure reliable performance of the rolling door.

A dimensionally adjustable thermally broken door panel having a door thickness, a first and second thermally conductive metal door skins and a plurality of non-thermally conductive trimable edges. Each trimable edge having an edge flange, a door edge and an edge flange thickness. An insert flange can be integrally mounted each of the edge flanges projecting in a direction opposite the door edge, wherein each edge flange can support both the first and second thermally conductive metal door skins in a flush engagement. The dimensionally adjustable thermally broken door panel can prevent thermal transfer between the first and second metal door skins, while enabling dimensional adjustment of the plurality of trimable edges on location to ensure a perfect fit into an existing door frame.

A low pressure, low toxicity method of making a composite door, and a door formed from the method involving the steps forming a door frame; installing a foam block within the door frame; applying a thin coating of 1 millimeter to 4 millimeters of an water activated adhesive made of isocyanate and an alkylating agent edge to edge on a front and back side of the door frame and foam block and then within a few seconds or minutes of applying the adhesive, misting the adhesive; then placing the door frame and foam block with adhesive on a back skin then overlaying a front skin on an opposite side forming a door assemblage; and applying low pressure and low heat to the door assemblage to form the composite door.
