Abstract: A system and method for detecting integrity of a position for a mover in an independent cart system, includes receiving multiple first position feedback signals at a first processing core and receiving multiple second position feedback signals at a second processing core. Each of the first and second position feedback signals are generated by first and second position sensors, respectively, by detecting a magnet array mounted on the mover. A first value of the position of the mover is generated with the first processing core responsive to the first position feedback signals, and a second value of the position of the mover is generated with the second processing core responsive to the second position feedback signals. The first and second values of the position of the mover are compared with either the first or second processing core to verify operation of the first and second position sensors.

Abstract: External interaction with a mover in an independent cart system is allowed at known locations along the track. The mover is initially propelled along the track in a first operating state. When the mover arrives at a station, the controller generates a signal to alert the external actuator of the presence of a mover at the station. After waiting at the station for a first predefined time interval, the controller switches to a second operating state, in which the coils are de-energized or the controller is reconfigured to operate in a less responsive manner than in the first operating state. The controller remains in the second operating state for a second predefined interval, during which the external actuator interacts with the mover or a load on the mover. After the second predefined interval, the controller enters a third operating state, and the controller propels the mover away from the station.

Abstract: A system for determining the position of a mover as the mover transitions between segments along a track includes a first controller on a first track segment and a second controller on a second track segment. The first and second track segments are adjacent to each other and a junction is located between the two segments. The first and second controllers are in communication with each other and share a locally determined position value with the other controller. Each controller determines a compensated position value as a function of both a locally determined position value and the shared position value received from the other controller. Each controller utilizes the compensated value of the position value as determined on that controller to control operation of the mover while it is present on the corresponding track segment.

Abstract: A motion control system for an independent cart system provides for a minimum spacing between movers that is less than the width of a coil used to control motion of the movers. Blocks are statically or dynamically defined along the length of each track segment, where the width of a block is less than the width of a coil along the same track segment. Dividing the width of each coil into smaller block widths provides for an improved resolution of control for each mover. The blocks may also establish collision prevention between movers without requiring knowledge of the position of adjacent movers. Each block is assigned to a single mover at a time, but multiple blocks may be assigned to a single mover. A mover is permitted to only move within those blocks assigned to it and cannot have blocks assigned to it that are already assigned to another mover.

Abstract: A controller for an independent cart system simplifies programming and automatically adapts operation each mover travelling along a track. The controller includes a configuration table defining segments of the track, which includes a maximum velocity and/or a maximum acceleration for each mover within the segment. A motion command for a mover commands motion across multiple segments between the starting point and the ending point. As the mover travels, the controller receives a position feedback signal corresponding to the present location of the mover. The controller obtains the maximum velocity and/or maximum acceleration for the mover corresponding to the segment in which it is located. The controller automatically adjusts the speed and/or acceleration of the mover along the segment in which it is presently located. As the mover transitions between segments, the controller automatically adjusts the speed and/or acceleration according to the new segment in which the mover is located.

Abstract: A system to automatically calibrate gains and/or offsets for each position feedback signal in order to reduce variations between position feedback signals for each sensor in a linear drive system is disclosed. As a mover travels along a track segment, the segment controller records the position feedback signal output from each position sensor corresponding to a magnet on the mover passing the position sensor. The segment controller determines peak values for each position feedback signal and compares the peak values against a target peak value. The segment controller then adjusts a gain value for each sensor by a ratio of the target peak value to a measured peak value. The segment controller periodically monitors the position feedback values generated by one mover as it travels along the track segment and automatically updates the sensor gains as previously described.

Abstract: A system for selecting one of multiple paths in a linear drive system includes track segments having a first drive member and at least one mover having a second drive member for the linear drive system. The switch track segment also includes a first sensor positioned along the first path to detect the mover present on the first path, a second sensor positioned along the second path to detect the mover present on the second path, and a third sensor positioned along the third path to detect the mover present on the third path. The switching device is configured to engage the mover to selectively direct the mover along either the first path, the second path or the third path.
