An apparatus for forming and conveying stacks of documents includes a stacking machine positioned above a conveying machine. The stacking machine includes a compartment for receiving documents to be stacked. Two rotor assemblies are rotated in opposite directions to repeatedly define a closed configuration in which the documents are stacked within the compartment, and an open configuration in which a stack is dropped from the rotor assemblies to the conveying machine. The conveying machine includes a support surface upon which the stacks are sequentially dropped, and a pusher assembly for moving the stacks along the support surface. The pusher assembly includes two chain assemblies that travel around similar yet offset travel paths and carry multiple pusher bars. Each pusher bar is pivotally connected to both chain assemblies such that the pusher bars define a continuous pusher travel path, and the pusher bars remain generally upright around the entire pusher travel path. In a sequential fashion, a portion of each of the pusher bars moves from below the support surface to above the support surface, and thereafter along and above the support surface to push a stack along the support surface. The rotor assemblies and pusher bars are driven by servomotors. The servomotors provide for rapid and intermittent movement of the rotor assemblies and pusher bars, so that the interaction therebetween can be optimized in a manner that permits the apparatus to be reliably operated at a high delivery speed.

A sheet stacking apparatus includes laterally spaced, longitudinally arranged conveyors for supporting edge regions of a sheet, the conveyors driven to deliver the sheet horizontally to a stacking area. At the stacking area the conveyors are separated to drop the sheet onto a stack of sheets. During the delivery of the sheet to the stack, the mid-span of the sheet is supported from above to prevent sagging of the sheet. The mid-span is supported by at least one low pressure chamber which extends along the delivery path of the sheet. The low pressure chamber includes a plurality of suction compartments arranged in sequence, each suction compartment including a horizontally disposed air nozzle and an air outlet to create a horizontal "Fanno effect" air stream adjacent a top surface of the sheet to create suction within the low pressure chamber which holds the sheet in sliding contact against a bottom surface of the low pressure chamber. The bottom surface preferably includes a plurality of rollers to allow a reduced friction sliding/rolling of the sheet along the low pressure chamber.

Thin sheets on which a product is held by limited adhesion are transferred from a first conveyor onto a speedup conveyor which slides the sheets, one by one, onto a pair of intermittently rotatable paddles. The paddles comprise a lattice of low-friction material and define receiving surfaces angled toward one another along a direction in which the sheets slide. The paddles rotate 1/2 revolution in response to the leading sheet on the speedup conveyor passing a photocell and form a stack in a compartment on an intermittently moving conveyor below. When a predetermined count of sheets is in the stack, the intermittently moving conveyor is advanced to move an empty compartment under the paddles.

Imbricated or overlapped copies of printed material are formed within a plurality of rows to form a single layer of a multi-layered and cubic-shaped stack. The stack allows for more efficient use of space for the storage of printed materials, and allows for easier and faster storing and retrieving of printed materials. The apparatus for forming the stack includes a plurality of in-feed conveyors which feed imbricated copy stream segments to a shuttle assembly upon a plurality of side-by-side rows. Once filled, the shuttle is positioned over a flat separator sheet and drops the plurality of rows onto the separator sheet, thereby forming a single layer. The layer is formed directly upon a stack which is formed upon a pallet. The separator sheet of the formed layer is supported by the copy streams which lie below on the preceding separator sheet. The resulting stack is cubic-shaped and includes a plurality of layers of a plurality of side-by-side rows of relatively flat and horizontal imbricated copy streams that run the full width of the pallet. A method of retrieving the copy streams from the stack to the conveyors uses the same apparatus for forming the stack, and is substantially the reverse of the method of forming the stack.

A method and apparatus for stacking cut sheets of printed media wherein the leading edge of sheets received from a printer or plotter are first passed vertically downward into a bin and then rotated through an angle away from the printer or plotter. The front side member of the bin has a convex, upwardly facing and smoothly contoured section thereof over which cut sheets are laid with a uniform weight distribution and then down into an adjacent sheet output collection tray. This method of sheet transport and stacking has the advantage of minimizing the crumpling and curling of the cut sheets during the sheet handling and accumulation process. In addition, this method rapidly and efficiently moves the cut sheets out of the way of upstream sheet feeding to thereby prevents paper jam and crushing of paper in the plotter or printer. The apparatus for carrying out this method is of economical and durable construction and may be readily retrofitted to existing large size plotters for handling and stacking relatively large size cut sheets of printed media.
