Self-enclosing heat exchangers are made from stacked plates having raised peripheral flanges on one side of the plates and continuous peripheral ridges on the other side of the plates, so that when the plates are put together, fully enclosed alternating flow channels are provided between the plates. The plates have raised bosses defining fluid ports that line-up in the stacked plates to form manifolds for the flow of heat exchange fluids through alternate plates. Expanded metal turbulizers are located in the flow channels. The turbulizers have portions thereof crimped closed to control the flow inside the channels and prevent unwanted bypass flow.

A corrugated fin or turbulizer for a heat exchanger comprises a series of corrugations with parallel side walls. The side walls are provided with a series of parallel slits between which one-sided or two-sided louvers are defined. Each of the louvers has first and second edges extending along an adjacent pair of slits, and at least one bend located between the edges, thereby causing at least one of the edges of the louver to project outwardly of the plane of the side wall, and providing the side wall with improved crush resistance. The corrugations may preferably be rectangular or trapezoidal in form, having generally flat top and bottom surfaces defined by two closely-spaced bends. The top and bottom surfaces may preferably be provided with protrusions, at least some of which extend close to the bends. This assists in creating localized areas of weakness along which the bends can be formed cleanly.

A method and apparatus for forming shaped articles such as heat exchanger plates and fuel cell plates from a strip of material. The apparatus includes a feed mechanism for feeding the strip; one or more forming devices which form peripheral features and/or discontinuities in the strip; and an alignment device which maintains constant spacing between the discontinuities and thereby avoids accumulation of incremental feeding errors. Preferably, the strip is re-aligned once for each plate produced. The alignment device comprises a pilot pin and a pilot hole punch for forming index holes in the strip, and can be integral with or separate from the forming devices. One preferred apparatus utilizes a forming device comprising a plurality of punches mounted on a reciprocating frame or gantry structure.

A method for forming heat exchanger plates (10) comprises formation of a fluid flow channel (28) along the edges (22) of a sheet metal strip or blank, and formation of a pair of raised end bosses. The raised end bosses (32) are elongated in the longitudinal dimension and are formed within the final width dimension of the plate so as to avoid the need for trimming of excess material along the edges of the plate. The method generates less scrap than prior art processes using progressive stamping, and also permits variation of the plate lengths.

A flapper valve assembly has a valve plate for attachment to a fluid device, such as a heat exchanger. The valve plate has a fluid port for permitting intermittent flow to or from a flow chamber in the fluid device. A resilient flapper covers the fluid port and has at least one transverse tab with resilient, laterally disposed tangs, so that the tabs snap into slots in the valve plate to prevent rotation of the flapper.
