An array of pivotable cradle lugs is carried by the transfer flight in synchronized movement with cartons on an adjacent carton flight. Containers are moved into the cradle lugs in an upright orientation and the cradle lugs and containers are reoriented to a substantially horizontal or sideways orientation before being pushed into their cartons by an inserter assembly. A transfer block or a support conveyor may be positioned between each of the cradle lugs and an aligned open container to support a container as it moves between a cradle lug and a carton.

A rotary flap tucker comprising a tube sector having a smaller arc length end, a larger arc length end, a longitudinal edge, and an edge which helically advances generally from the small arc length end to the large arc length end. The tube sector has end plates each with an edge contoured to avoid contact with a carton flap as the flap tucker rotates about its center axis which is aligned with the carton travel direction. The leading edge of a flap entering the flap tucker follows the helical edge of the flap tucker as it rotates without contacting the flap for a majority of the rotation. Rotation brings the flap tucker's longitudinal edge in contact with the flap along a majority of the flap's length. Continued rotation plows the majority of the length of the flap simultaneously, thereby preventing the flap from misaligning on the carton when the flap is closed. The outside surface of the rotating flap tucker runs against the closed flap of the advancing carton, preferably along the carton's center line.

A packaging machine places cartons on an carton conveyor in an inverted-T configuration with the panels of the carton being generally horizontal and the walls of the carton collapsed together in a generally vertical orientation. An overhead assembly has carrier assemblies for picking up the cartons, opening the cartons, and lowering the cartons onto article groups. Each carrier assembly has a pair of opening members with protruding fingers for insertion within cut-outs formed in the cartons. After a carrier assembly has engaged a carton in an inverted-T configuration, one of the opening members in the carrier assembly is moved away from the other opening member, thereby opening the carton. Each carrier assembly has cam followers which travel within three cam plates, one for controlling an orientation of the carrier assembly, one for supporting the carrier assembly, and one for opening and closing the opening members. The overhead assembly is substantially located on only one side of the articles and cartons and thus provides easy access for repairs, maintenance, or removal of article or cartons jams. The packaging machine can package articles of various sizes and configurations into various types of cartons. In general, the packaging machine can package articles into any type of carton having panels opposite each other which may be engaged and lowered onto an article group. The packaging machine can also operate at fairly high speeds since cartons are positively and quickly opened by the movement of the opening members.

A self-locating star wheel system for spacing bottles on a conveyor in a packaging machine comprising a pair of star wheels with a hub and cam disposed between them and mounted on an arm which moves them into the stream of bottles until the cam engages a pair of rollers mounted at the ends of a U-shaped pivoting bracket attached to the machine frame to control the lateral position of the star wheels with respect to the stream of bottles. The cam diameter is specific for a given size star wheel so that the proper positioning of the star wheel is achieved by the geometric relationship between the star wheel and the cam. The mechanism also functions as a safety feature by sending a stop signal to the machine when something, such as a down bottle, causes the star wheels move away from the rollers. The U-shaped pivoting bracket is spring loaded so that as the cam moves away from the rollers, the bracket pivots causing a metal block attached to the bracket to swing into position to activate a proximity sensor which sends the stop signal.
