A system reads a data record from a card and, based on this information, prints on a section of a travelling web of paper. The printed web section is tracked and the card providing the data record is affixed to the web section. The printed web section with card is then separated to form a letter sheet and inserts are selected for the letter sheet with card based on the previously read data record for the card. The letter sheet with card and selected inserts is then stuffed into an envelope and an indication of the weight of the envelope with enclosures, based on the known weight of the envelope, card and letter sheet and the known weights of the selected inserts, is provided to a franking machine.

An on-the-fly envelope stuffing apparatus has an envelope conveyor and an endless tray conveyor running in synchronism. Each tray supports an insert stack. A web pivotally mounted to the tray has rigid members which rest against the stack of inserts. Fingers are pivotally mounted to the web and biased such that the free ends of the fingers are canted toward each other. A protuberance on the tray underlies the inserts and projects beyond the front edge of the tray. As a tray moves downstream in synchronism with an envelope, the tray is cammed towards the envelope so that the protuberance enters the opening of the envelope and passes over any window in the envelope. Additionally, the ends of the rigid members enter the envelope. A pusher on the tray then pushes the inserts towards the envelope and also presses against the fingers so that they move towards the side edges of the envelope. The stack, in consequence of being pushed forward, deflects the free ends of the members upwardly so that these ends more fully open the envelope. As the inserts are further inserted into the envelope, grippers which grip the side edges of the envelope proximate its bottom edge are cammed open to facilitate full insertion of the inserts. Also, the fingers are allowed to partially move back towards each other to remove pressure on the edges of the envelope during insertion.

A number of card feeders comprise a feed belt underlying a friction wheel operated by a pulsed drive. A continuously rotating drive shaft may be coupled to a selected feeder by an air cylinder which retracts under control of a controller to translate a guide wheel of the feed belt of the selected feeder so that the feed belt moves into contact with a drive wheel rotated by the continuously rotating drive shaft. The pulsed friction wheel rotates through an arc in order to drop a card from a stack of cards partially supported by the friction wheel onto the now moving feed belt. A downstream card sensor, when sensing that a card has been delivered, signals the controller so that the controller operates the air cylinder to extend it to decouple the feed belt from the drive shaft.

An in-line array of product dispensers overlie a conveyor belt. An ink jet printer overlies the conveyor belt downstream of the product dispensers. Information identifying the product dispensers which hold the desired products for a particular set and the desired number of sets of that type are entered to a controller operatively associated with the product dispensers and the printer. The controller times the dispensing of products from the selected product dispensers so as to form imbricated sets of products on the conveyor belt. As the products in the imbricated set pass under the printer, the controller activates it to print desired information on the exposed portion of each product.

A reciprocating table has a cam follower in the nature of an elongate slot extending transversely of the reciprocating path of the table. This slot receives a cam which is eccentrically mounted on a cam support wheel. The angular position of the cam support wheel is monitored by a rotary encoder and the cam wheel is driven by a bi-directional motor under microprocessor control. The microprocessor controls the motion of the cam such that an angular quadrant centred about the position of the cam defining the most extended position of the table is not used since the table is relatively insensitive to the motion of the cam within this quadrant. In contrast, the opposite quadrant extending about the most retracted position of the table is utilized so that the cam may be moved quickly to retract the table and yet the table is naturally decelerated.

The Z-folder has a length which is one and half to two times the spacing between transverse perforation lines. The speed of the tractor feed drive and pinch roller drive are monitored and a sensor senses each transverse cut so that the speed of the pinch rollers may be synchronized with the tractor feed.

An on-the-fly cut sheet folder has a pinch feeding conveyor for pinch feeding a medial panel of a cut sheet in order to feed the sheet in a downstream direction. A fold up plough extends along one side of the pinch feeding conveyor and a fold down plough extends along the other side of the conveyor. A folded sheet conveyor extends below and downstream of the pinch feeding conveyor. The ploughs extend beyond the downstream end of the pinch feeding conveyor and toward the folded sheet conveyor in order to guide sheets folded by the ploughs onto the downstream conveyor.
