A self-contained thermal insulation panel, of generally flat rectangular form suitable for placement within the walls or doors of a refrigeration cabinet, consists of a hermetically sealed envelope surrounding an assembled framework defining a plurality of thin parallel internal cavities. The cavities are formed by a plurality of thin stretched-out sheets, each preferably with at least one reflective face, spaced-apart by thin interlocking peripheral gaskets between a top and a bottom frame member. A method of manufacturing an insulation panel according to this invention requries the initial assembly, on a first frame member, of an alternating array of thin sheets and gaskets, then a final sheet and a second frame member all brought firmly together and permanently affixed as a unified assembly. The assembled structure is then evacuated and refilled with a heavier-than-air gas of low thermal conductivity, e.g., a halogenated methane or ethane, and sealed into an outer envelope closely surrounding the frame structure which thereby defines the panel shape. In another embodiment of the insulation panel, gas-filled foam around the edges of the thin strectched-out sheets replaces the well-defined framework to form the plurality of gas-filled cavities therebetween. In yet another embodiment, gas-filled bubbles formed on one side of each sheet space it from the adjacent sheet, without a framework or foam, to generate the cavities.

A method for assembling a vacuum insulation panel is provided which includes the steps of: loading a quantity of microporous powder into a gas permeable pouch; pressing the pouch into a desired form; sealing the pouch; heating the powder to a temperature elevated above standard room temperature; inserting the pouch into a gas impermeable bag while the pouch and powder remain at the elevated temperature; evacuating gases from the powder pouch while it is at the elevated temperature; evacuating gases from the bag; and sealing the gas evacuated bag with the gas evacuated pouch therein to form a vacuum insulation panel. The heating of the powder may occur only just before insertion of the pouch into the bag, or may occur both before the powder is loaded into the pouch as well as just before insertion of the pouch into the bag. Further, a trace amount of Helium (at a pressure of approximately 1 mm Hg) may be put into the bag before it is sealed in order to permit testing of the sealed panel for leaks.

A refrigeration appliance having a vacuum insulation system wherein a combination of vacuum thermal insulating panels and polyurethane foam provide the thermal insulating properties as well as structural support. The panels are to be spaced apart from one another with a space between the cabinet and appliance liner so that the foam will lock the panels in place. Also the panels are to be spaced from the corners of the cabinet to permit the foam to flow into the corners. The panels can be applied directly to the cabinet or they can be spaced between the cabinet and liner, held by spacers. In either case, an adhesive is used to hold the liners in position prior to introduction of the foam.

A domestic or household appliance is provided which includes a plurality of side panels and a base panel, each of the panels having cooperating integral interlocking means in the edges thereof so that the panels may be manufactured at one location and shipped in knockdown form to another location. The side panels may then be readily assembled on the base panel by unskilled personnel without the use of tools or separate fastening means by simple engagement of the interlocking means in the panel edges. This interlocking means includes a plurality of elongated slots in the base panel which extend inwardly and downwardly at an angle to the vertical and projecting tongues in the bottom edges of the side panels which extend at a similar angle to the vertical and are adapted to be inserted into the slots by movement of the side panel along the angle to the vertical. Cooperating interlocking shoulders on the base panel and the side panels are engaged as the tongues are inserted into the slots. Adjacent vertical edges of the side panels are also provided with cooperating tongue and groove means which extend inwardly and downwardly at the angle to the vertical and facilitate insertion of the tongues of the end panels into the slots in the front and rear panels. The adjacent vertical edges of the side panels also have cooperating interlocking shoulders which are engaged as the end panels are assembled on the front and rear panels.

An insulated panel for a domestic or household appliance is formed by a process in which two sheets of plastic material are extruded from a co-extrusion die and moved directly into a die thermoforming fixture. When the open die members are closed, the edges of the two sheets are sealed together to form a hollow panel and the walls of the panel are forced outwardly to conform to the shape of the die members. After the hollow panel is trimmed it is moved to a foam machine preferably while still contained in the thermoforming fixture so that foam insulation is inserted into the hollow panel while the walls of the panel are supported by the die members so that these walls are not deformed while the foam insulation is added. The process provides integrally formed components on the walls of the panel in a single manufacturing operation and also provides in the same manufacturing operation integrally formed interlocking means in the edges of the panel which permits the assembly of panels together by unskilled personnel and without requiring separate fastening means.
