The metallic coating has a metallic-coating composition different from the substrate composition. A protective coating overlies and contacts the metallic coating. The protective coating includes a chromium aluminide layer overlying and contacting the metallic coating, and optionally a thermal barrier coating overlying and contacting the chromium aluminide layer. This structure may be used to restore a key dimension of an article that has previously been in service and to protect the article as well.

A method for repairing a turbine nozzle segment having at least two vanes disposed between outer and inner bands includes separating the outer and inner bands from the vanes, and forming one slot for each vane through the outer band and one slot for each vane through the inner band. A newly manufactured replacement vane is provided for each one of the original vanes. Each replacement vane has an outer boss formed on an outer end thereof and an inner boss formed on an inner end thereof. Then, each outer boss is inserted into a corresponding one of the outer band slots, and each inner boss is inserted into a corresponding one of the inner band slots. Once the parts are so assembled, each outer boss is welded to the outer band on the cold side, and each inner boss is welded to the inner band on the cold side. Each replacement vane is also brazed to the outer and inner bands on the respective hot sides thereof.

A turbine nozzle may be repaired by severing the inner band from the vanes and outer band, which may then be discarded. A replacement nozzle is cast to include replacement vanes extending between a replacement outer band and an inner web, with the replacement outer band and vanes conforming with the original outer band and vanes. The new web is configured differently than the old inner band and includes a tie bar. The inner band is machined to form vane seats. The web is machined to form plinths atop the tie bar at each of the replacement vanes. The plinths and tie bar are assembled through the vane seats and bonded to the machined inner band to collectively form the repaired turbine nozzle.

The damaged edge portion is removed to provide a segment body with a body repair surface, of a first shape, from which the damaged edge portion was removed. A replacement edge member is provided including a plurality of spaced apart radially outwardly extending integral pins to replace pins in the removed edge portion. The replacement edge member includes a replacement edge member repair surface of a second shape matched with the first shape of the body repair surface. The body repair surface and the replacement edge member repair surface are disposed in juxtaposition at a matched junction therebetween so that their respective radially outer surfaces substantially are coextensive. Then the replacement edge member and the segment body are joined by bonding at the matched junction substantially without change in the cooling air flow control about the protuberances.

The method depletes more than about 90 wt. % of the Al from an exposed coating surface within the fissure and from a coating outer surface adjacent the fissure, to a depth of at least about 7 mils, without removal of the coating and while substantially maintaining the coating thickness.
