An improved flashlight bulb in which excessive wandering of the glass envelope with respect to the filament during the sealing phase of manufacture is prevented by fusing a spacer bead to the wires supporting the filament, the diameter of the spacer bead being only slightly less than the inside diameter of the glass envelope, so that lateral movement of the glass envelope with respect to the filament is limited by the spacer bead. In the preferred embodiment, the spacer bead is an elongated bead that extends from approximately 0.040 inch of the filament to the base of the bulb. In an alternative embodiment, the wires within the bulb are fused to a sealing bead which is spaced from the spacer bead. In yet another alternative embodiment, a stack of beads extends from a point near the filament to the base of the flashlight bulb. Because the filament lies on the axis of the cylindrical envelope in flashlight bulbs produced in accordance with the invention, the flashlight bulbs greatly improve the pointing and beam forming abilities of most flashlights.

Manufacturing equipment and manufacturing process steps that improve upon prior art processes for the manufacturing of filament tube and arc tube light sources, their components and subassemblies, and lamps employing said light sources. A double ended, tipless filament tube or arc tube light source incorporates a drawn-down tubular body, and one piece foliated leads with spurs for process handling and for spudding into a filament with stretched-out legs. Bulged ends on the body provide a novel cutoff means, facilitate a flush-fill finishing process, and enhance mounting and support of the light sources in lamps. The foliated leads are made from a continuous length of wire in a process including foil hammering and two-bath AC electrochemical etching. Cost-reduced light source and lamp production enables affordable household consumer lamps, even when containing two series-connected halogen filament tubes. Safety benefits ensue from series connection, especially in combination with disclosed body and filament constructions.

To make a lamp of quartz or hard glass which has a bulb (10, 22) which doesot have an exhaust tip, for example a metal halide high-pressure discharge lamp or a halogen incandescent lamp, the glass bulb is formed by blow-molding the bulb to the desired shape, then retaining an electrode system having electrodes (14, 14a) to be placed in the bulb, current supply leads (12, 24) extending externally of the bulb, and sealing foils (13, 23) connecting the current supply leads to the electrodes in a holder die (11, 25), introducing the electrodes by moving the holder die towards the bulb, flushing the bulb by introducing and selectively removing flushing gas through an open end of the tube, introducing a measured quantity of a fill substance, such as mercury, an iodide or the like, into the bulb through the open end thereof, and then heating the bulb in the region of the position of the sealing foils and pinch-sealing the bulb. Excess glass is then cut off and the bulb can be supplied with a base. To introduce the fill gas and fill substances, the holder die can be formed with a through-opening through which gas exchange can take place and fill substances, for example in form of pellets or pills introduced. The pinch-sealing can be carried out in two steps, one step pinch-sealing the electrode system but leaving capillary openings (62) adjacent the side walls of the tube to permit gas exchange. The capillaries can then be melted shut by a pointed flame.
