A method of profiling a tube (2) of given length (L), whereby, after inserting the tube (2) between at least one pair (4) of rolls (5) having respective coplanar, parallel axes of rotation (6) crosswise to the tube (2), the rolls (5) are moved onto the tube (2) and pressed gradually against the tube (2), which, at the same time, is moved axially back and forth.

An apparatus includes a press with dies configured to deform a strip of material by drawing material primarily from a width direction, a slitter set to cut the deformed strip to a uniform desired width dimension, and a roll-former with rolls configured to shape linear portions of the deformed and now uniform-width strip into a continuous beam. The apparatus further includes a welder for welding abutting edges of the sheet together to form a permanent tube, a sweep station for imparting a longitudinal shape to the continuous beam, and a cut-off for cutting the continuous beam into segments useful as vehicle bumper beams. A controller controls timing of various components. The beam segments are optimized in specific regions for local strength and minimized weight, and features can be incorporated into the beam segments such as coplanar mounting surfaces.

Methods for forming seamless and jointless metal parts suitable in a manufacturing environment are disclosed. The metal parts can be used in the manufacture of electronic devices and accessories of electronic devices, such as connectors. In particular embodiments, the methods involve forming a seamless cylindrical tube. The seamless cylindrical tube can then undergo a series of shaping processes that retain and exterior seamless surface of the tube. In some embodiments, the shaping processes include a hydroforming process. The methods can be performed without the use of dovetails and other types of visible joints that can complicate the manufacturing process and result in a part with aesthetically unappealing visible joints and seams.

A method of producing a unitary pipe having a combination of square and circular cross sections comprising the steps of securely clamping a workpiece (10) or a pipe having a square cross section to a workpiece grip of a lathe machine; spinning the securely clamped workpiece (10) according to a predetermined spinning speed by operating the lathe machine; heating up a predetermined portion of the workpiece (10) with a heating torch (12); extinguishing the heating torch (12) once the required maximum temperature is reached; pressing a roller having a flat rim (13) against the heated portion of the workpiece (10) to gradually transform its square cross section into a circular cross section; and pressing the transformed portion with a roller having a round rim (14) when the workpiece (10) is at a predetermined lower temperature to produce a rounded common spot of the square cross section and the transformed circular cross section.
