A method of manufacturing endodontic files (10) involves a chemical milling process to yield endodontic files having a desired taper. The process involves the steps of (a) providing a metallic rod (12) having a cutting portion (18) with a polygonal cross section; (b) torsioning the rod so as to form helical cutting surfaces (20) in the cutting portion of the metallic rod; and (c) chemically milling the cutting portion of the rod so as to taper the cutting portion. The rod may be formed of any desirable metallic material, for example stainless steel or a nickel-titanium alloy.

A first article can be formed of a first material based on a first digital surface representation having a desired outer shape of the dental appliance. A portion of the first article can then be removed to form an outer layer of the dental appliance comprising a cavity dimensioned to accommodate an inner layer. A second article can be formed by filling the cavity of the first article with a second material. The second material can have at least one different optical property than the first material. The second article can be further processed, as desired. For example, a desired inner shape of the dental appliance can be formed in the second article. Such a desired inner shape can be based on a second digital surface representation of a dental object configured to receive the dental appliance.

A removable orthodontic appliance and methods of use and manufacturing of the removable orthodontic appliance for repositioning teeth of an upper jaw or lower jaw are provided. The removable orthodontic appliance comprises a trough shaped arch tray that defines an interstitial space between the sides of the arch tray for accommodating the teeth. The arch tray form fits over the contours of the teeth of the upper jaw or lower jaw from a first molar region through a second molar region. The arch tray extends down the teeth on a labial surface and a lingual surface of the teeth to the gingival areas. One or more arch wires are infused and rigidly anchored within the lingual side of the arch tray. Each of the arch wires comprises a surface pre-infused with a polymeric material for rigidly bonding to the lingual side of the arch tray.
