Metal alloy injection molding techniques are described. In one or more implementations, these techniques may also include adjustment of injection pressure, configuration of runners, and/or use of vacuum pressure, and so on to encourage flow of the metal alloy through a mold. Techniques are also described that utilize protrusions to counteract thermal expansion and subsequent contraction of the metal alloy upon cooling. Further, techniques are described in which a radius of edges of a feature is configured to encourage flow and reduce voids. A variety of other techniques are also described herein.

A cast aluminum wheel includes a rim element having an annular configuration defining an axis and a central element extending radially outwardly between the axis and the rim element. The rim element includes a wall extending circumferentially around the axis between a proximal bead and a distal bead. The central element includes a plurality of spokes extending radially outwardly toward the proximal bead and meets proximate the axis with adjacent of the plurality of spokes defining a cooperative feature therebetween for providing stiffness to the wheel. The spokes progressively increase in volume in a direction toward the axis from the rim element thereby providing increased mass of the spokes proximate the axis relative to the rim element.

A metal matrix composite lightweight compressor airfoil. The airfoil comprises a braided fabric embedded in a lightweight aluminum-lithium alloy. The airfoils are fabricated by forming a plurality of fiber tows by twisting filaments or fibers. The tows are then braided into a fabric. The fabric may be impregnated with an optional fugitive polymer that temporarily occupies interstices of the fabric to facilitate handling of the pre-formed braided fabric, but which is subsequently removed. The airfoil may then be formed as a MMC by one of two separate methods. In the first method, aluminum-lithium alloy is pressure augmented casting into a die that includes a preform of fabric impregnated with fugitive polymer. In a second method, a preform is formed using a tool and mandrel by impregnating fabric with aluminum-lithium alloy. Then aluminum-lithium alloy is pressure augmented cast into a die that includes the alloy-impregnated preform.

An induction rotor assembly having an induction cage that is formed using a combination of liquid and solid materials. The first and second end plates of the induction cage may be fabricated before the casting of the conductors of the induction cage. According to certain embodiments, the first and second end plates may be assembled with first and second molds and a rotor core to form a casting assembly. A liquid casting material may be injected into the casting assembly, wherein the liquid casting material may solidify within one or more core passageways of the rotor core, thereby forming the conductors of the induction cage. The first and second end plates may also include flow channels that may be configured to facilitate the flow of the liquid casting material in the casting assembly, and increase the area of contact between the liquid casting material, when solidified, and the end plates.
