Methods and systems for mixing a catalyst precursor with a heavy oil feedstock preparatory to hydroprocessing the heavy oil feedstock in a reactor to form an upgraded feedstock. Achieving thorough dispersion of the catalyst precursor facilitates and maximizes the advantages of the colloidal or molecular hydroprocessing catalyst. A catalyst precursor and a heavy oil feedstock having a viscosity greater than the viscosity of the catalyst precursor are provided. The catalyst precursor is pre-mixed with a hydrocarbon oil diluent, forming a diluted catalyst precursor. The diluted precursor is then mixed with a first portion of the heavy oil feedstock to form a blended oil feedstock composition. Finally, the blended oil feedstock composition is mixed with a second remaining portion of the heavy oil feedstock, resulting in the catalyst precursor being homogeneously dispersed on a colloidal and/or molecular level within the heavy oil feedstock.

A fixed bed hydroprocessing system, and also a method for upgrading a pre-existing fixed bed hydroprocessing system, involves preliminarily upgrading a heavy oil feedstock in one or more slurry phase reactors using a colloidal or molecular catalyst and then further hydroprocessing the upgraded feedstock within one or more fixed bed reactors using a porous supported catalyst. The colloidal or molecular catalyst is formed by intimately mixing a catalyst precursor composition into a heavy oil feedstock and raising the temperature of the feedstock to above the decomposition temperature of the precursor composition to form the colloidal or molecular catalyst in situ. Asphaltene or other hydrocarbon molecules otherwise too large to diffuse into the pores of the fixed bed catalyst can be upgraded by the colloidal or molecular catalyst. One or more slurry phase reactors may be built and positioned upstream from one or more fixed bed reactors of a pre-existing fixed bed system and/or converted from one or more pre-existing fixed bed reactors.

The instant invention is directed to a process for upgrading heavy oils using a slurry composition. The slurry composition is prepared by a series of steps, involving mixing a Group VIB metal oxide and aqueous ammonia to form an aqueous mixture, and sulfiding the mixture to form a slurry. The slurry is then promoted with a Group VIII metal. Subsequent steps involve mixing the slurry with a hydrocarbon oil and combining the resulting mixture with hydrogen gas and a second hydrocarbon oil having a lower viscosity than the first oil. An active catalyst composition is thereby formed.

A process has been developed for producing diesel boiling range fuel from renewable feedstocks such as plant oils and animal oils, fats, and greases. The process involves treating a renewable feedstock by hydrogenating and deoxygenating i.e. decarboxylating, decarbonylating, and/or hydrodeoxygenating to provide a hydrocarbon fraction useful as a diesel boiling range fuel or diesel boiling range fuel blending component. If desired, the hydrocarbon fraction can be isomerized to improve cold flow properties. A portion of the hydrogenated and deoxygenated feedstock is selectively separated and then recycled to the treatment zone to increase the hydrogen solubility of the reaction mixture.

A process for hydroprocessing middle distillate petroleum streams in two temperature stages is disclosed. The feedstream (11) is hydroprocessed in two or more first temperature stages operated at a temperature from about 360 to about 450 degrees celsius. The reaction product (13) of the first temperature stage(s) is quenched to a temperature from about 260 to about 350 degrees celsius, stripped of hydrogen sulfide, ammonia and other dissolved gases to form a reaction product (17) which is sent to a second temperature stage which is operated at said quenched temperature range. The product from the second temperature stage is also stripped of dissolved gases in a stripping zone (16b). Color bodies produced in the higher temperature first stage are hydrogenated in the last stage.

This invention relates to a multi-stage process for hydroprocessing gas oils. Preferably, each stage possesses at least one hydrocracking zone. The second stage and any subsequent stages possess an environment having a low heteroatom content. Light products, such as naphtha, kerosene and diesel, may be recycled from fractionation (along with light products from other sources) to the second stage (or a subsequent stage) in order to produce a larger yield of lighter products, such as gas and naphtha. Subsequent zones are maintained at a lower pressure than that of the first zone, thereby reducing operating expenses.

The invention also includes an apparatus for carrying out the partial conversion hydrocracking process.
