A gypsum board comprises a set gypsum layer having a first face and a second face. A fibrous mat is affixed to at least one of the faces. The mat comprises a non-woven web bonded together with a resinous binder. The web comprises a blend of a major portion composed of chopped continuous glass fibers having an average fiber diameter ranging from about 8 to 17 μm and a minor portion composed of fine staple fibers having an average fiber diameter of less than about 5.5 μm, the minor portion comprising about 1-30 percent of the dry weight of the web. The board is exceedingly durable. It has a smooth surface that is readily finished in an aesthetically pleasing way, using paint or other wall covering systems.

Systems and methods are disclosed for making a moldable polymer mixture containing long reinforcing fibers that suffered no significant damage during plastication. The system and method produces a mixture in which the long fibers are longer and have encountered less damage than moldable mixtures made in previous plasticators. The plasticator system has a single screw, but with multiple zones (4,6,10,12,14,16,22,23) for treating the materials differently. The long fibers, wet or dry, are fed into a downstream zone (12), distributed over a large port in a low density concentration, and heated and dispersed with low shear to separate the long fibers and surround them with polymer for protection before subjecting them to medium to high shear to finalize the dispersion of the long fibers.

A multilayer fibrous nonwoven mat containing at least one transition zone comprised of a mixture of the slurries used to form the layers on each side of the transition zone, the transition zone having a thickness of at least 1 percent of the thickness of the mat. At least one of the layers contains glass fibers. The multilayer mats are particularly useful as facers on gypsum wall board, insulating foam, a wood material and a broad range of other materials. The multilayer mats are made by a method that involves using a lamella in the forming box on a wet laid mat machine, between slurries, the lamella ending a significant distance prior to a moving forming wire. The transition zone or zones provide superior interlaminar shear strength and other properties compared to multilayer fibrous mats produced on wet laid machines having two or more separate forming boxes.

A new system and method for making agglomerates from material like wet chopped glass fiber strand segments is disclosed and the agglomerates so produced. Agglomerates, made by feeding wet chopped fiber strand segments into a wave chamber having a vibrating curved surface supporting a curved, dimpled liner working surface have improved density and flow characteristics compared with dry chopped strands, but it was discovered that the dimpled liner flexes during operation during vibration causing undesirable variation in properties like agglomerate size. In the invention the dimpled liner is backed up with a substantially non-compressible material and this results in agglomerates that have even better uniformity of flow and agglomerate diameters. Typical backing materials include a particulate material, an elastomer, a rididized elastomer, slurry or liquid, or wire or slivers of metal.
