The present invention allows the manufacturing of an ultra-light weight luggage shell on the basis of using self-reinforced thermoplastic material, the manufacturing of same can be further enhanced by permanently tensioning said material during all manufacturing steps up to the final finishing of the product.

A process, and related structure, uses conventional pelletized compositions to form the elements of a non-textile fabric by coining a single pellet or briquette of a polymer into an individual element in a single forming step. The steps of the process generally include: a) positioning a pellet in or adjacent to a mold cavity, and b) forcing the pellet into contact with the mold surfaces of the mold cavity to plastically deform the pellet to the shape of the mold cavity. The forcing step preferably uses an energy and speed where the pellet superplastically deforms to substantially fill the mold cavity. This process is repeated with the elements being formed in the appropriate order to form a non-textile fabric. The elements thus formed can have a variety of shapes, and can form base units for the formation of the non-textile fabric of two, three or more elements.

Luggage cases of sewn fabric panels are old. These are cumbersome to manufacture, requiring many manual processes. A more advanced luggage case uses a shape retaining foam and fabric laminate to form major portions of the luggage case. This prior case still requires manual steps to apply shape stabilizing frame parts to the inside of the formed foam shell, and sewing to attach the slide fastener type closure around the perimeter of the shell. Disclosed is a process for forming a clamshell type luggage case (1) with an injection molded peripheral frame (5, 5') and a fabric panel for a broad face (3). The edges of the fabric panel are attached to the injection molded frame by an autogenous bond formed between the edge of the panel and the plastic frame during molding.

A luggage case having a thermoformed shell is made from a thermoformable preform (11) by pressure laminating a layer of cloth fabric (44) to one face of a thermoplastic substrate (42), preferably as the substrate is extruded and while still hot from an extrusion process. The preform (11) should be of a non-stretch type. This non-stretch characteristic, together with its bonding to the thermoplastic substrate (42), prevents the substrate from thinning in the corner regions. The intimately bonded fabric (44) drags or pulls the substrate (42) from a number of directions as the corner regions are formed and the thermoplastic substrate (42) accumulates and thickens in the corner regions resulting in a shell (12) which is durable and aesthetically pleasing.
