A method of manufacturing a piston for transferring an output force to a member in responsive to pressurized fluid being communicated to a bore in a housing. The piston has a cylinder body made of a plurality of triaxial braided layers (40, 42, 52, 54, 62, 66, 70, 71) of carbon fibers which are placed on a mandrel (24) with spacers (44, 46, 56, 58, 60, 68) located between the layers to form an annular projection of a first end and a taper of a second end. The carbon fibers are impregnated with a thermoset resin and cured to define a unitary solid structure. Thereafter a cone and collar, through which an output force is supplied to member, is attached to the second end and the unitary structure inserted in the bore.

A piston is formed in two parts (10, 11). The main part (10) is formed by gravity die casting from aluminium or aluminium alloy and a second part (11) of the piston is formed by a squeeze casting process to produce a material which is stronger and more resistant than the gravity die cast aluminium alloy. At least one piston ring groove (14a) is formed in the second part (11). The two parts are then electron beam welded together to form the complete piston. The squeeze cast portion may be reinforced with whiskers or fibers to further improve its properties. This method of construction has the benefit that only the minimum amount of the piston is formed by the more expensive and time- consuming squeeze casting process so that parts of the piston which do not require the improved properties given by squeeze casting are simply gravity die cast. This is of particular benefit in large diesel pistons.

The invention concerns a method which consists in producing a fibrous structure by layering fibrous texture strata and mutually linking the strata by needle-bonding, such that the layered fibre strata extend substantially in orthogonal first (X) and second (Y) directions, the strata being mutually linked by fibres displaced in a third direction (Z) relative to the strata by the needle-bonding, and a piston preform is cut out in the needle-bonded structure such that one of the first and second directions (X, Y) is parallel to the generators of the preform surface corresponding to the piston lateral cylindrical surface. The preform is densified at least partially by the material constituting the composite material matrix and the piston is machined in the densified preform.

A piston is manufactured by incorporating a reinforcement which is formed at least in part by a fibre material and which is so non-uniform as to provide differing characteristics in the cast piston in predetermined differing regions of the piston. For example, the volumetric density of the fibres may be different in one region of the reinforcement as compared with another region in order to produce a more resistant region in the cast piston. Additionally or alternatively, the reinforcement may hold finely divided materials which combine with the piston material during casting to give improved properties. Examples of this are the incorporation of particles of silicon, silicon carbide or silicon nitride to improve wear and/or the incorporation of molybdenum disulphide and tungsten disulphide or graphite to improve lubrication.
