A flooring material having a textile pad substructure with a density of greater than 10 pounds per cubic foot is provided. The textile pad has reinforcement and binding fibers. The binding fibers are thermoplastic and are used to bind the reinforcement fibers together. The pad is created by heating and compressing a fibrous textile batt so that it has a density of greater than 13 pounds per cubic foot.
Abstract:
A method and apparatus are provided for forming textile pads from a textile batt. The method includes the steps of splitting an incoming single textile batt and forming partial thickness textile batts, applying an adhesive to outer surfaces of the partial thickness textile batts, and adhering vapor barriers to the partial thickness textile batts. The apparatus comprises a pair of feed rollers for receiving a textile batt, a splitting knife downstream of the pair of feed rollers, adhesive appliers positioned downstream of the splitting knife and capable of applying an adhesive to outer surfaces of the partial thickness textile batts, vapor barrier supply positioned downstream of the adhesive appliers and capable of supplying vapor barriers that contact the outer surfaces of the partial thickness textile batts, pressure rollers positioned downstream of the pair of vapor barrier supply rollers.

A floor structure unit, comprising: a tray, a flooring material, a rubber grommet, and a rubber matrix is provided. The tray includes an upper and lower horizontal surface, at least one retaining wall, a first and a second set of contrapositive interlocking members. The flooring material is disposed on the tray upper horizontal surface such that the first set of interlocking members is substantially flush with the flooring material and the second set of interlocking members extends beyond the flooring material. The rubber matrix is disposed in the tray lower horizontal surface, and the rubber grommet is disposed about the perimeter of the at least one retaining wall. The rubber grommet and the rubber matrix are a unitary piece. Methods of manufacture and use thereof are also provided.
