A method and an apparatus (50) for producing direct reduced iron (37) from dry pellets (25) composed of iron oxide and carbonaceous material. A mixture of pellets (25) and free coke particles (38) with weight relation from 3:1 to 5:1 is fed into the top of an electrothermal fluidized bed (32) that is fluidized by nitrogen. By exposing pellets (25) in the electrothermal fluidized bed (32) to temperatures of between approximately 850-1,100° C. for an average period of between approximately 15-60 minutes, the volatiles are removed and the pellets (25) metallized. Reduced pellets (37) mixed with free coke (38) are discharged from the bottom of fluidized bed (32) and cooled. The reduced iron pellets (37) are physically separated from any free coke (38) and the free coke (38) is recycled back into the fluidized bed (32).

A material drying system includes a pulse combustor having a combustion chamber and an elongate tailpipe forming a resonant system with the combustion chamber. The tailpipe has an inlet for material to be dried and an outlet through which the material is discharged in a pulsating gas stream when the combustor is in operation. The tailpipe discharges into a vertical drying duct which leads to a cyclone separator. Part of the exhaust gas leaving the cyclone separator is recycled and used to cool the combustion chamber and tailpipe. Part of the dried material leaving the cyclone separator can be mixed with new incoming wet material to lower the overall moisture content of the material to be dried. The pulse combustor provides a substantial portion of the motive force required to operate the system.

A vortex of solids and some gas passes into a contiguous and axially aligned cylindrical vortex containment means from which solids are withdrawn via a vertical slot in a sidewall of the containment means. 0-5 micron particle removal is enhanced. An FCC process uses the cyclones as a third stage separator.

Each stage may comprise a permeable barrier that allows upward passage of oxygen-containing gas and downward passage of coked catalyst into each stage, but inhibits upward movement of catalyst to mitigate back mixing and approximate true counter-current contact and efficient combustion of coke from catalyst. The regenerator riser may provide a passage to transport the catalyst and may serve as a secondary stage for coke combustion to provide the regenerated catalyst.
