Abstract: A full face fabricated sheet metal wheel having a rim with dual bead seats and inboard flange and a disc welded to the outboard edge of the rim and providing an outboard tire bead retaining flange with a curl rolled to finish profile without machining. Method and apparatus for making such wheel includes a roll forming machine with modified roll forming tooling and workpiece clamping mechanism so as to rotatably spring clamp and rotationally drivingly support a wheel workpiece in the machine roll forming station on axially opposed outboard and inboard power driven lower rolls during roll forming the flange curl profile. An upper outboard roll operates to first clamp a flange pre-cursor portion of the workpiece to securely stabilize and prevent tilting of the workpiece on the lower clamping support rolls and then by further successive roll forming engagement cause cold flow of the flange metal to thin and iron the flange curl to finished profile. Flange curl outside diameter is controllable by adjusting angular orientation of the workpiece rotational axis relative to the roll rotational axes, as by controlling relative diameters of the support rolls and/or relative elevations of the rotational axes of the lower rolls. " Full face" clamping of the workpiece by the opposed inner rolls further supports the workpiece against tilting forces during initial roll forming as well as during edge conditioning roll forming performed concurrently in the roll forming station.

Abstract: A full face wheel assembly comprises a full face disc and a rim. The disc is preferably cast from aluminum whereas the rim is rolled from aluminum strip stock. The full face disc comprises an outboard bead seat flange, an outboard bead seat and an outboard well side wall. The disc may also include lightener pockets or a continuous re-entrant channel adjacent the outboard bead seat. The rim comprises an inboard bead seat flange, an inboard bead seat, an inboard leg, and a deep well. The disc and rim are welded together in the deep well or bead seat regions by gas metal arc welding, electron beam welding or other suitable welding technique.

Abstract: An improved method for producing a full face fabricated vehicle wheel is disclosed, wherein a full face disc is formed by combining stamping and flow spinning operations. The method includes the steps of: (a) providing a generally circular rim defining an axis and including a generally axially extending well and a pair of opposed ends, one of the ends including an inboard tire bead seat retaining flange and an inboard tire bead seat, and the other end including an outboard tire bead seat; (b) providing a generally circular disc blank including an inner annular portion defining a wheel mounting surface; (c) stamping the disc blank to form an intermediate annular portion having a predetermined contour and an outer annular portion; (d) flow spinning the outer annular portion of the disc to form an outboard tire bead seat retaining flange of the full face wheel; (e) positioning the outboard tire bead seat retaining flange of the disc adjacent the outboard tire bead seat of the rim; and (f) securing the rim and disc together to produce the full face fabricated wheel.

Abstract: A method and apparatus for forming metal wheel assemblies having a rim and attached spider. A pair of outer dies complementary to the final radial form of the wheel rim are moved together to enclose an annular metal workpiece. A pair of horizontally opposed conical dies are then moved interiorly of the outer dies and annular workpiece. Each conical die has an annular stuffing ledge which contacts the edge of the workpiece. Force is then exerted against the workpiece edges so as to plastically regenerate the workpiece between the conical dies and outer dies; thus, providing thickening of the material in desired areas. A spider extending across the workpiece is axially loaded with the conical dies causing plastic deformation of the spider. A center rod mounted to and projecting from one of the conical dies is concentric with the conical dies and extends through the spider as the spider plastically deforms therearound. A groove formed in one of the conical dies forms a seating ridge in the spider which is defined by a plane perpendicular to the longitudinal axis of the wheel rim. A plurality of seating bosses are formed into the spider by the conical dies.

Abstract: A method of forming a wheel disc starts with a flat blank. A plurality of windows are formed in the wheel disc, wherein each window has a respective outer edge proximate with a continuous outer band around a periphery of the wheel disc. The windows define a plurality of spokes between adjacent windows, and the angular size of each of the windows along the outer band is preferably greater than the angular size of each of the spokes. The outer band is partially closed toward a cylindrical shape by engaging a cam die against at least a portion of the outer band. The outer band is substantially fully closed into a cylindrical shape by axially wiping the outer band using a cylindrical die. The intermediate camming operation achieves the desired final shape after wiping without introducing stresses that would weaken or distort the wheel disc.
