A turbine engine component is provided which has a substrate and a thermal barrier coating applied over the substrate. The thermal barrier coating comprises alternating layers of yttria-stabilized zirconia and a molten silicate resistant material. The molten silicate resistant outer layer may be formed from at least one oxide of a material selected from the group consisting of lanthanum, cerium, praseodymium, neodymium, promethium, samarium, europium, gadolinium, terbium, dysprosium, holmium, erbium, thulium, ytterbium, lutetium, scandium, indium, zirconium, hafnium, and titanium or may be formed from a gadolinia-stabilized zirconia. If desired, a metallic bond coat may be present between the substrate and the thermal barrier coating system. A method for forming the thermal barrier coating system of the present invention is described.

A process for applying a coating to a component used in an engine is provided. The process includes the steps of providing a component with at least one surface to be coated, and depositing at least one layer of powder coating material onto the at least one surface using a non-oxidizing carrier gas so that the powder coating material plastically deforms without melting and bonds to the at least one surface upon impact with the at least one surface. The process of the present invention has particular utility in applying bond coats to airfoil portions of turbine blades or vanes and to applying bond coats to combustion chamber liners.

The carbide particles are held in a 80% nickel-20% chromium matrix. The coating has a reduced tensile compressive stress relative to similar plasma sprayed coatings and exhibits a high strain to cracking value.
