Abstract: A torque system includes a DC power device, a polyphase electric machine, a contactor pair, a power inverter module (PIM), and a controller. The PIM connects to the power device via the contactor pair and directly connects to the electric machine. The controller executes a method to control a fault response under a fault condition resulting in opening of the contactor pair and a polyphase short condition. The controller calculates a back EMF of the electric machine and transmits switching control signals to semiconductor switches of the PIM to transition from the polyphase short condition to a polyphase open condition only when the calculated back EMF is less than a calibrated value and a voltage rise on a DC side of the PIM is less than a calibrated voltage rise. A vehicle includes the DC power device, road wheels, electric machine, PIM, and controller.

Abstract: A radial flux electric motor includes a stator having a radially inner stator surface and stator windings arranged thereon. The motor also includes a rotor mounted inside the stator and configured to rotate relative thereto about an axis. The rotor has a rotor core constructed from a ferromagnetic material having relatively high magnetic permeability and defined by a rotor outer surface establishing an airgap between the rotor and the stator. The rotor also has a plurality of magnetic poles set in the rotor core and configured to generate magnetic flux. The rotor additionally has inserts constructed from a material having relatively low magnetic permeability in at least one geometric direction. Each insert is mechanically fixed to the rotor core to thereby control magnetic flux distribution and minimize flux leakage inside the rotor.

Abstract: An apparatus and method for determining occurrence of a fault at an insulated-gate bipolar transistor (IGBT) module is disclosed. The IGBT module and apparatus can be part of an electric vehicle. A sensor obtains a measurement of a thermal parameter of the IGBT module. A processor receives the measured thermal parameter from the sensor, and runs a model of the IGBT module to determine a thermal parameter of the IGBT module under normal operation conditions. The processor provides an alert signal to indicate the occurrence of the fault when a difference between the estimated thermal parameter and the measured thermal parameter is greater than or equal to a selected threshold.

Abstract: An electric drive system of a vehicle comprises a motor, a position sensor, an inverter, sensors to sense current and voltage supplied to the motor, and a controller to control the motor by controlling the inverter based on data from the position sensor and the sensors and a torque command. The controller estimates a motor torque using a motor model, calculates the motor torque, and generates a first state of health for the electric drive system based on a difference between the estimated and calculated motor torques. The controller generates, in response to the first state of health being less than or equal to a first threshold, a second state of health for at least one of the position sensor, the sensors, and the motor, and determines whether one of the position sensor, the sensors, and the motor is faulty based on the first and second states of health.

Abstract: A method and system for detecting a fault in a permanent magnet synchronous motor (PMSM), operably connected to a controller. The method includes receiving at a controller a stator voltages and currents for the PMSM, computing a negative sequence current and a negative sequence voltage for the PMSM; and determining if conditions are satisfied for monitoring for a fault of the PMSM. The method also includes ascertaining a change in the negative sequence current and a change in the negative sequence voltage for a selected time duration, calculating a ratio of the change in the negative sequence current and the negative sequence voltage corresponding to a negative sequence admittance for the PMSM, determining if the negative sequence admittance differs from a nominal value in excess of a threshold; and identifying the stator winding as faulted if the ratio exceeds the threshold.

Abstract: An electric power system includes a polyphase electric machine, battery pack, power inverter module, analog input sensor, and diagnostic controller executing a method. The sensor measures an electrical parameter that differs from a true value of the parameter by an initial offset value. The controller collects sample sets of the parameter, compares the initial offset of each sample to an outlier threshold in a first diagnostic loop, and transmits a bit flag indicative of an outlier sample to a slower second diagnostic loop when the initial offset of a sample exceeds the outlier threshold. The second control loop calculates a rolling average of the initial offsets of the sample sets, discards the set containing the outlier sample in response to the bit flag, and executes a control action when the average exceeds a threshold that is lower than the outlier threshold.

Abstract: A multi-motor electrical system for a motor vehicle or another host system includes a plurality of inverter circuits connected to the battery pack, a plurality of electric motors connected to the battery pack via a corresponding one of the inverter circuits, and an electronic controller. In response to predetermined entry conditions, the controller is configured to perform a method by which the controller monitors respective motor temperatures of the motors, selectively injects respective direct-axis (d-axis) currents into the motors via manipulation of a corresponding d-axis voltage command thereto, and generates an alternating current (AC) battery current via simultaneous operation of the electric motors using the d-axis currents. The controller heats the battery pack using the AC battery current by coordinating an injection of the d-axis currents, such that the respective motor temperatures do not exceed a predetermined motor temperature limit.

Abstract: A method of controlling an interior permanent magnet (IPM) motor includes receiving a motor torque command, and selecting a nominal d-axis current and a nominal q-axis current stored in a first lookup table. The nominal d-axis current and the nominal q-axis current correspond with a predetermined efficiency of the IPM motor at a nominal temperature and are based on at least the motor torque command and magnetic flux at a nominal temperature of the IPM motor. A d-axis adjustment current and a q-axis adjustment current are then selected from a stored second lookup table. The adjustment currents correspond with the predetermined efficiency of the IPM motor and are based at least on the magnetic flux and an operating temperature of the IPM motor. A corrected d-axis current and a corrected q-axis current are commanded. The corrected currents are the sum of the respective nominal current and adjustment current.
