A methanol synthesis process comprising reacting a methanol synthesis gas composition in the presence of a methanol synthesis catalyst. The methanol synthesis catalyst is a catalyst produced by drying and sintering a catalyst precursor. The catalyst precursor is produced from a copper compound, a zinc compound, an aluminum compound and a boron compound, by (a) precipitating from an aqueous reaction mixture comprising a copper sulfate which is recovered from a copper etching waste solution mother liquor, the copper sulfate comprising up to 10% by weight of said mother liquor, with a precipitant, the precipitant being in an amount of 1-fold to 2-fold equivalent of the copper sulfate, the precipitating being carried out in the presence of the boron compound, the boron compound being a water soluble boron compound, and mixing therewith the zinc compound, without separation, to form a precipitate in the reaction mixture, (b) filtering the reaction mixture from step (a) to form a cake, (c) washing the cake from step (b) with an aqueous alkali solution in a concentration of 0.01 to 0.5 weight % and then washing with water, (d) adding the aluminum compound to the washed cake of step (c), (e) kneading the resulting mixture from step (d) and (f) drying the resulting kneaded mixture from step (e).

A process for manufacturing methanol is herein disclosed which comprises the step of reacting hydrogen with carbon monoxide and/or carbon dioxide in the presence of a synthetic catalyst obtainable by mixing, in a slurry state, (a) a beforehand prepared precipitation slurry of copper and zinc, with (b) an alumina precursor separately prepared from a water-soluble aluminum salt and a basic precipitant, to obtain a composition containing copper, zinc and aluminum, and washing, drying and then calcining the composition. A process for manufacturing the above-mentioned catalyst is also disclosed. According to the present invention, methanol can extremely efficiently be manufactured, and the catalyst having a high activity and an excellent heat resistance can also be manufactured.

A method for preparing a catalyst precursor for methanol synthesis using copper sulfate recovered from low-cost copper etching waste solution as the source of copper, which comprises using recovered copper sulfate containing the mother liquor in the amount of 10% by weight or less, and adding a zinc or aluminum compound, and, optionally, further adding a boron compound to the recovered copper sulfate. The catalyst prepared by such method has all of the characteristics of a catalyst prepared with an expensive starting material, such as conventional metal nitrates. By using such method, the catalyst cost can be reduced to a great extent, thus rendering the method of great commercial value.

A process for preparing a catalyst composition comprising copper oxide, zinc oxide and aluminum oxide as essential ingredients and optionally containing boron oxide, which comprises(a) a step of precipitating from an aqueous solution of a water-soluble copper salt optionally containing a water-soluble boron compound the copper component, together with the boron component if it is present, using an alkaline substance selected from alkali carbonates and alkali bicarbonates as a precipitant;(b) a step of blowing carbon dioxide gas into an aqueous dispersion of a zinc compound selected from zinc oxide and zinc hydroxide optionally containing a water-soluble boron compound to convert the zinc compound to basic zinc carbonate and simultaneously precipitate the boron component if it is present; and(c) a step of calcining a mixture of the solid products obtained in steps (a) and (b) in the presence of an alumina precursor compound.The resulting catalyst is useful for synthesizing methanol from a gaseous mixture of carbon monoxide and/or carbon dioxide and hydrogen.
