    Abstract: A power tool including a brushless electric motor having a rotor coupled to a shaft that defines a rotational axis, a stator in which the rotor is received, the stator including a core having a plurality of stator teeth, the core defining an outer circumference, an end cap provided adjacent an end of the core, and a plurality of terminals mounted on the end cap, each terminal of the plurality of terminals includes an angled portion provided at a non-parallel angle to the rotational axis and extending outside the outer circumference of the core. The power tool includes one or more coils wound around respective stator teeth and the end cap to form coil windings. A portion of the coils is routed by at least one of the terminals to form an electrical connection between at least one of the coil windings and the at least one of the terminals.

    Abstract: A stator includes insulation including a back insulation portion covering a back stator portion, a first tooth portion covering a first tooth, a second tooth portion covering a second tooth. A first flange portion has a first face that is in facing relationship with the back insulation portion. A second flange portion has a second face that is in facing relationship with the back insulation portion. The first face and the second face together substantially defining a boundary plane, such that a cross-sectional slot area is defined between the back insulation portion, the first tooth portion, the second tooth portion, and the boundary plane. A plurality of conductive wires are arranged in the cross-sectional slot area, the wires defining a cross-sectional winding area within the cross-sectional slot area. A ratio of the cross-sectional winding area to the cross-sectional slot area is greater than or equal to 0.45.

    Abstract: A power tool includes a housing and an electric motor. The electric motor includes a rotor assembly including a rotor shaft and a stator assembly including a plurality of stator segments. Each stator segment includes a core, an insulator at least partially covering the core, and a coil winding. The insulator includes a mounting portion. The electric motor also includes a printed circuit board assembly configured to direct electric current to each coil winding, and a bus bar assembly attached to at least one of the mounting portions and configured to electrically connect the coil windings to the printed circuit board assembly. The bus bar assembly includes a molded body and a plurality of conductors. The bus bar assembly defines a bearing pocket. The electric motor further includes rotor bearing that is received into the bearing pocket and that supports the rotor shaft for rotation relative to the stator assembly.

    Abstract: A method of cooling an electric motor configured for use in a power tool. The electric motor has a motor shaft rotatable about a motor axis. The power tool further includes a fan assembly attachable to the motor shaft and an energy storage device coupled to the motor shaft and to the fan assembly. The method includes activating the electric motor to supply torque to the motor shaft. The method further includes rotating the motor shaft and the fan assembly about the motor axis. The fan assembly generates an airflow to cool the electric motor. Moreover, the method includes supplying torque from the electric motor to the energy storage device and deactivating the electric motor to stall rotation of the motor shaft. The fan assembly continues to rotate about the motor axis to generate the airflow after rotation of the motor shaft has ceased.
