Abstract: A terminal for a charging inlet assembly includes a head, a mating shaft, and a replaceable pin removably coupled to the head. The head is secured in a terminal channel of a housing of the charging inlet assembly having a terminating end configured to be terminated to a power cable. The mating shaft has threads. The replaceable pin has an outer surface defining a separable mating interface for mating engagement with a charging conductor of a charging connector. The replaceable pin has a drive base at the rear including drive teeth configured to be engaged by a socket tool to rotate the replaceable pin relative to the head for installing or removing the replaceable pin. The mating shaft is threadably coupled to at least one of the head or the replaceable pin in a corresponding threaded bore of the head or the replaceable pin.

Abstract: A charging system includes a power cable and a cooling tube. The power cable extends from a charging inlet to a battery pack to electrically connect the charging inlet to the battery pack. The charging inlet is configured to releasably couple to a mating connector of an external power source. The power cable includes a conductive core, an insulating layer surrounding the conductive core, and a metallic shield layer surrounding the insulating layer. The cooling tube is connected to a heat sink and extends along a length of the power cable. The cooling tube engages the metallic shield layer of the power cable to transfer heat from the power cable to the heat sink.

Abstract: A terminal for a charging inlet assembly includes a head secured in a terminal channel of a housing of the charging inlet assembly having a terminating end configured to be terminated to a power cable. The head has a temperature sensor channel extending longitudinally therethrough open at the rear of the terminal. The terminal includes a pin at a front of the terminal. The pin has an outer surface defining a separable mating interface for mating engagement with a charging conductor of a charging connector. The terminal includes a temperature sensor assembly received in the temperature sensor channel. The temperature sensor assembly includes a temperature sensor and a lead extending from the temperature sensor through the temperature sensor channel. The temperature sensor is axially aligned with the separable mating interface of the pin within an interior of the terminal for sensing a temperature of the pin.

Abstract: A charging system includes a power cable and a cooling tube. The power cable extends from a charging inlet to a battery pack to electrically connect the charging inlet to the battery pack. The charging inlet is configured to releasably couple to a mating connector of an external power source. The power cable includes a conductive core, an insulating layer surrounding the conductive core, and a metallic shield layer surrounding the insulating layer. The cooling tube is connected to a heat sink and extends along a length of the power cable. Abstract: A thermal sensing system includes an electrical contact, a sensing element, and at least one position sensor. The electrical contact releasably connects to a mating contact for establishing a conductive path across a mating interface. The electrical contact defines a channel therein that extends from an opening along an outer surface of the electrical contact. The sensing element is at least partially outside of the channel and is configured to move relative to the electrical contact from a first position to a second position based on a temperature increase within the channel that exceeds a designated threshold temperature. The at least one position sensor is spaced apart from the electrical contact and is configured to detect a position change of the sensing element from the first position to the second position, indicating that the temperature within the channel exceeds the designated threshold temperature.

Abstract: An electrical connector matable to and unmatable from a separable mating electrical connector includes a housing having a terminal channel and an auxiliary terminal channel with a power terminal received in the terminal channel and an auxiliary power terminal received in the auxiliary terminal channel. A TPA device is movably coupled to the housing between an open position and a blocking position for blocking removal of the power terminal from the terminal channel. A protective thermal coupler is held by and movable with the TPA device. The protective thermal coupler has a variable resistive member electrically coupled between the power terminal and the auxiliary power terminal. The variable resistive member provides a shunt so that arcing does not occur when the power terminal is disconnected from the mating power terminal of the mating electrical connector.

The position sensor is configured to detect a position change of a portion of the sensing element outside of the channel responsive to the temperature change within the channel.

The holder member is proximate to the power terminal, and has an electrically insulative material. The holder member defines at least a portion of a pocket that is fully enclosed. The thermal sensor is disposed within the pocket for monitoring a temperature of the power terminal.
